summary The timber industry is expanding, including construction wood product applications such as glue-laminated wood products (R. Sikkema et al., 2023). To boost further utilisation of engineered wood products in architecture, further development and optimisation of related tectonic systems is required. Integration of digital design technologies in this endeavour presents opportunities for a more performative and spatially diverse architecture production, even in construction contexts typified by limited means and/or resources. This paper reports on historic precedent case study research that informs an ongoing larger study focussing on novel algorithmic methods for the design and production of lightweight, large-span, catenary glulam roof structures. Given their structural operation in full tension, catenary-based roof structures substantially reduce material needs when compared with those relying on straight beams (Wong and Crolla, 2019). Yet, the manufacture of their non-standard geometries typically requires costly bespoke hardware setups, having resulted in recent projects trending away from the more spatially engaging geometric experiments of the second half of the 20th century. The study hypothesis that the evolutionary design optimisation of this tectonic system has the potential to re-open and expand its practically available design solution space. This paper covers the review of a range of built projects employing catenary glulam roof system, starting from seminal historic precedents like the Festival Hall for the Swiss National Exhibition EXPO 1964 (A. Lozeron, Swiss, 1964) and the Wilkhahn Pavilions (Frei Otto, Germany, 1987), to contemporary examples, including the Grandview Heights Aquatic Centre (HCMA Architecture + Design, Canada, 2016). It analysis their structural concept, geometric and spatial complexity, fabrication and assembly protocols, applied construction detailing solutions, and more, with as aim to identify methods, tools, techniques, and construction details that can be taken forward in future research aimed at minimising construction complexity. Findings from this precedent study form the basis for the evolutionary-algorithmic design and construction method development that is part of the larger study. By expanding the tectonic system’s practically applicable architecture design solution space and facilitating architects’ access to a low-tech producible, spatially versatile, lightweight, eco-friendly, wooden roof structure typology, this study contributes to environmentally sustainable building.

summary Drawing inspiration from the variable density structures of bones and the self-supported cantilvers of corbelled brick arches, the Durotaxis Chair and the La Burbuja lamp explore a material-based design process by responding to the challenge of designing a 3D print, rather than 3D printing a design. As such, the fabrication method and materiality of 3D printing define the generative design constraints that inform the geometry of each. Both projects are seen as experiments in the design of 3D printed three-dimensional space packing structures that have been designed specifically for the machines by which they are manufactured. The geometry of each project has been carefully calibrated to capitalize on a selection of specific design opportunities enabled by the capabilities and constraints of additive manufacturing. The Durotaxis Chair is a half-scale prototype of a fully 3D printed multi-material rocking chair that is defined by a densely packed, variable density three-dimensional wire mesh that gradates in size, scale, density, color, and rigidity. Inspired by the variable density structure of bones, the design utilizes principal stress analysis, asymptotic stability, and ergonomics to drive the logics of the various gradient conditions. The La Burbuja Lamp is a full scale prototype for a zero-waste fully 3D printed pendant lamp. The geometric articulation of the project is defined by a cellular 3D space packing structure that is constrained to the angles of repose and back-spans required to produce un-supported 3D printing.

summary Each year, the United States discards 375 million tons of concrete construction debris to landfills (U.S. EPA 2016), but this is a new paradigm. Past civilizations cannibalized their constructions to produce new architectures (Hopkins 2005). This paper interrogates one cannibalistic methodology from the past known as cyclopean masonry in order to translate this valuable method into a contemporary digital procedure. The work contextualizes the techniques of this method and situates them into procedural recipes which can be applied in contemporary construction. A full-scale prototype is produced utilizing the described method; demolition debris is gathered, scanned, and processed through an algorithmic workflow. Each rubble unit is then minimally carved by a robotic arm and set to compose a new architecture from discarded rubble debris. The prototype merges ancient construction thinking with digital design and fabrication methodologies. It poses material cannibalism as a means of combating excessive construction waste generation.

summary This paper presents the design, fabrication, and construc- tion of CorkVault Aarhus, which was designed using parametric and physics simulation software and realized from ECA cork sheets cut using a CNC waterjet cutter. We recount the lessons learned through the intensive two-week workshop that explored the limits of the mate- rials and tools through prototypes and culminated with the assembly of the final free-form vault structure. Various vaults and arch proto- types provided pedagogical and research value, building up knowledge essential to the final structure built, a human scale pavilion designed and built in three days and made of a thin shell of cork pan- els working only in compression. Three driving concepts were crucial to the experience: stereotomy as a supporting theory, expanded cork agglomerate (ECA) as the main material and water jet cutting as the principal means of fabrication. The complex vault shape called for precise 5-axis cuts supporting a new paradigm in building stereotomic components for architecture.

summary The research presented in the paper focuses on computational folding. Besides the well-known straight folded structures, like the classical Miura fold, curved folding opens up more complex spatial configurations and delivers at the same time more performative structural effects, as the bended surfaces resulting from the curved crease folding enhance the overall-stiffness of the structure. Against this background the paper discusses the potential of curved folding techniques for the design and fabrication of architectural components. The findings are illustrated in a case study that documents the prototypical realization of a curved column in scale 1:1.

summary The paper presents the development of a design framework that aims to reduce the complexity of designing and fabricating free-form inflatables structures, which often results in the generation of very complex geometries. In previous research the form-finding potential of actuated and constrained inflatable membranes has already been investigated however without a focus on fabrication (Otto 1979). Consequently, in established design-to-fabrication approaches, complex geometry is typically post-rationalized into smaller parts and are finally fabricated through methods, which need to take into account cutting pattern strategies and material constraints. The design framework developed and presented in this paper aims to transform a complex design process (that always requires further post-rationalization) into a more integrated one that simultaneously unfolds in a physical and digital environment - hence the term cyber-physical (Menges 2015). At a full scale, a flexible material (extensible membrane, e.g. latex) is actuated through inflation and modulated through additive stiffening processes, before being completely rigidified with glass fibers and working as a thin-shell under compression.

summary The research presented in this paper is part of a larger, emerging body of research into large-scale 3D printing. The research attempts to develop a computational design method specifically for large-scale 3D printing of architecture. Influenced by the concept of Digital Materials, this research is situated within a critical discussion of what fundamentally constitutes a digital object and process. This requires a holistic understanding, taking into account both computational design and fabrication. The intrinsic constraints of the fabrication process are used as opportunities and generative drivers in the design process. The paper argues that a design method specifically for 3D printing should revolve around the question of how to organize toolpaths for the continuous addition or layering of material. Two case-study projects advance discrete methods as efficient ways to compute a continuous printing process. In contrast to continuous models, discrete models allow users to serialize problems and errors in toolpaths. This allows a local optimization of the structure, avoiding the use of global, computationally expensive, problem-solving algorithms. Both projects make use of a voxel-based approach, where a design is generated directly from the combination of thousands of serialized toolpath fragments. The understanding that serially repeated elements can be assembled into highly complex and heterogeneous structures has implications stretching beyond 3D printing. This combinatorial approach for example also becomes highly valuable for construction systems based on modularity and prefabrication.

summary Previous research projects (Adel, Agustynowicz, and Wehrle 2021; Adel Ahmadian 2020; Craney and Adel 2020; Adel et al. 2018; Apolinarska et al. 2016; Helm et al. 2017; Willmann et al. 2015; Oesterle 2009) have explored the use of comprehensive digital design-to-fabrication workflows for the construction of nonstandard timber structures employing robotic assembly technologies. More recently, the Robotically Fabricated Structure (RFS), a bespoke outdoor timber pavilion, demonstrated the potential for highly articulated timber architecture using short timber elements and human-robot collaborative assembly (HRCA) (Adel 2022). In the developed HRCA process, a human operator and a human fabricator work alongside industrial robotic arms in a shared working environment, enabling collaborative fabrication approaches. Building upon this research, we present an exploration adapting HRCA to nail-laminated timber (NLT) fabrication, demonstrated through a case study exhibition (Figures 1 and 2).

summary The Abeille flat vault, patented at the end of 17th century, consists of identical ashlars arranged in a woven-like pattern that generates their interlocking mutual support. In recent years, the availability of digital design and fabrication tools has caused new interest in the Abeille vault. Several studies investigate the interlocking principles through their application onto non-planar assemblies. This paper is a is a more systematic exploration into the underlying geometric interdependencies behind interlocking principles. It approaches the Abeille vault as a topological interlocking assembly (TIA), an assembly where basic identical elements of a special shape are arranged in such a way that the whole structure can be held together by boundary constraint, while locally the elements are kept in place by kinematic constrains imposed through the shape and mutual arrangement of the elements. summary The increasing technological advancements nowadays make the integration of digital tools and techniques in architecture pedagogy a must. A course in the department of architecture at Birzeit University in Palestine was proposed as a summer course in order to introduce students to the possibilities of using digital parametric tools and techniques in architecture design and manufacturing. In reflection of the experiment of the course, in which students were asked to design and construct a temporary pavilion, the paper will examine the potentials and challenges of using parametric digital tools in architecture design, and the way students imagine and conceive the performance of their design ideas virtually and practically. Furthermore, the project proposes that form is not constrained to the form-making process, but form must be a response to a material system and its properties, and thus material should be engaged in the design process. Initial design ideas are explored by building a parametric 3D digital model using a visual scripting platform. This virtual model allows for the evaluation of the performance of the design and the assembly method before realization and, moreover, experiments with design alternatives and forms. The final full-detailed digital model will be used in the fabrication phase to construct a one-to-one scale physical model in the real world, which gives students the chance to get sense and interact with the implemented environment and to experience their designs in real world.

summary The implementation of active and responsive materials in architecture and construction allows for the replacement of digitally controlled mechanisms with material-based systems that can be designed and programmed with the capacity to compute and execute a behavioral response. The programming of such systems with increasingly specific response requires a material-driven computational design and fabrication strategy. This research presents techniques and technologies for significantly upscaling hygroscopically actuated timber-based systems for use as self-constructing building surfaces. The timber’s integrated hygroscopic characteristics combined with computational design techniques and existing digital fabrication methods allow for a designed processing and reassembly of discrete wood elements into large-scale multi element bilayer surfaces. This material assembly methodology enables the design and control of the encoded direction and magnitude of humidity-actuated responsive curvature at an expanded scale. Design, simulation, and material assembly tests are presented together with formal and functional configurations that incorporate self-constructing and self-rigidizing surface strategies. The presented research and prototypes initiate a shift toward a large-scale, self-construction methodology.

summary Though robotic 3D printing technology is currently undergoing rapid development, most of the research and experiments are still based on a bottom up layering process. This paper addresses long term research into a robotic 3D printed polygon mesh whose struts are directly built up and joined together as rapidly generated physical wireframes. This paper presents a novel “multi-threaded” robotic extruder, as well as a technical strategy to create a “printable” polygon mesh that is collision-free during robotic operation. Compared to standard 3D printing, architectural applications demand much larger dimensions at human scale, geometrically lower resolution and faster production speed. Taking these features into consideration, 3D printed frameworks have huge potential in the building industry by combining robot arm technology together with FDM 3D printing technology. Currently, this methodology of rapid prototyping could potentially be applied on pre-fabricated building components, especially ones with uniform parabolic features. Owing to the mechanical features of the robot arm, the most crucial challenge of this research is the consistency of non-stop automated control. Here, an algorithm is employed not only to predict and solve problems, but also to optimize for a highly efficient construction process in coordination of the robotic 3D printing system. Since every stroke of the wireframe contains many parameters and calculations in order to reflect its native organization and structure, this robotic 3D printing process requires processing an intensive amount of data in the back stage.

summary This paper investigates the potential of a digital geometry system to integrate structural performance-based design and robotic fabrication in the scenario of building a large-scale non-uniform timber shell. It argues that a synthesis of multi-objective optimization, design and construction phases is required in the realization of timber shell construction in architecture practice in order to fulfill the demands of building regulation. Confronting the structural challenge of the non-uniform shell, a digital geometry system correlates all the three phases by translating geometrical information between them. First, a series of structural simulations and experimentations with different objectives are executed to inform the particular shape and tectonic details of each shell component based on its local condition in the geometrical system. Then, controlled by the geometrical system, a hybrid process of different digital fabrication technologies, including a customized robotic timber mill, is established to enable the manufacture of the heterogeneous shell components. Ultimately, the Timber Structure Enterprise Pavilion as the demonstration and evaluation of this method is fabricated and assembled on site through a notational system to indicate the applicability of this research in practical scenarios.

summary Unlike any other building material, timber has seen numerous innovations in design, manufacturing, and assembly processes in recent years. Currently available technology not only allows architects to freely shape building elements but also to define their micro- or macroscopic material make-up and therefore the material itself. At the same time, timber shells have become a focus of research in wood architecture by rethinking both construction typologies and material application. Their main advantage, however, also poses a challenge to its construction: As the shell is both the load-bearing structure as well as enclosure, its segmentation and the individual segment’s connections become increasingly important. Their complex and often differentiated geometries do not allow for standardized timber joints, and with decreasing material thickness, conventional connection techniques become less feasible. The research presented in this paper investigates textile strategies for the fabrication of ultra-lightweight timber shells in architecture. Specifically, a robotic sewing method is developed in conjunction with a computational design method for the development of a new construction system that was evaluated through a large-scale prototype building.

summary Reciprocal frame structure is a special type of spatial struc- ture, which consist of elongated elements. The elements support each other along their span, compose a stable geometrical configuration without any clear structural hierarchy. Based on the morphology, the reciprocal frame could be categorized to 1D, 2D, and 3D. Compared to 1D and 2D, 3D reciprocal frame presents some novel features. It shows a growing pattern with some simple rules. Even with the same rule, 3D reciprocal frame could grow up to different form. It’s a typi- cal process of bottom-up which implies a considerable wealth of pos- sibilities. Study on the 3D reciprocal frame gives the potential for achieving novel and complex forms. With the restriction of the cate- gory of 3D reciprocal frame, the paper summarized the characteristics of the frame as growth, regularity, and spatiality. And the structure should be repeated, simulated, and constructed. The paper also ex- tracted three basic factors - growth rule, initial form, and bar size. Through the simulation experiments with different factors, the rela- tionships between the frame shape and the factors were established. At the end, a full-scale model validates the feasibility of the growth result of 3D reciprocal frame.

summary In this paper, we describe an interdisciplinary project and live-exhibit that investigated whether untrained humans and robots could work together collaboratively towards the common goal of building a large-scale structure composed out of robotically fabricated modules using a filament winding process. We describe the fabrication system and exhibition setup, including a custom end effector and tension control mechanism, as well as a collaborative fabrication process in which instructions delivered via wearable devices enable the trade-off of production and assembly tasks between human and robot. We describe the necessary robotic developments that facilitated a live fabrication process, including a generic robot inverse kinematic solver engine for non-spherical wrist robots, and wireless network communication connecting hardware and software. In addition, we discuss computational strategies for the fiber syntax generation and robotic motion planning which mitigated constraints such as reachability, axis limitations, and collisions, and ensured predictable and therefore safe motion in a live exhibition setting. We discuss the larger implications of this project as a case study for handling deviations due to non-standardized materials or human error, as well as a means to reconsider the fundamental separation of human and robotic tasks in a production workflow. Most significantly, the project exemplifies a hybrid domain of human and robot collaboration in which coordination and communication between robots, people, and devices can enhance the integration of robotic processes and computational control into the characteristic processes of construction.

summary With the development of advance fabrication, several digi- tal fabrication approaches have been developed. These approaches en- able better form exploration than the conventional manufacturing pro- cess. But, the built examples mostly rely on advance machinery which was not familiar or available in developed country where construction workers are still abundant. Meanwhile, much knowledge gathers in the field practice. This research is aimed to explore an alternative con- struction workflow and method with the combination of mass custom- ization and conventional construction method and to propose the structure system that emphasized this alternative workflow and meth- od. Lattice structure was proposed. The conventional construction method was used in the struts production and mass customization method, laser cutting, and was used for connection production. The algorithmic process was used mainly for data mining, details design, and component production. The backtracking was needed to be pre- dicted and addressed previously. Considerations that will be needed to be tested by further example are on the transition from the digital pro- cess to the manual process. Next research could be for analysing the other engineering aspect for this prototype and suggesting other struc- tural system with more optimal combination of conventional construc- tion and mass customization.

summary The effect of scale on different parameters of the 3D printing of concrete is explored through the design and fabrication of a 3D concrete printed pavilion. This study shows a significant gap exists between what can be generated through computer aided design (CAD) and subsequent computer aided manufacturing (generally based on CNC technology). In reality, the 3D concrete printing on the one hand poses manufacturing constraints (e.g. minimum curvature radii) due to material behaviour that is not included in current CAD/CAM software. On the other hand, the process also takes advantage of material behaviour and thus allows the creation of shapes and geometries that, too, can’t be modelled and predicted by CAD/CAM software. Particularly in the 3D printing of concrete, there is not a 1:1 relation between toolpath and printed product, as is the case with CNC milling. Material deposition is dependent on system pressure, robot speed, nozzle section, layer stacking, curvature and more – all of which are scale dependent. This paper will discuss the design and manufacturing decisions based on the effects of scale on the structural design, printed and layered geometry, robot kinematics, material behaviour, assembly joints and logistical problems. Finally, by analysing a case study pavilion, it will be explore how 3D concrete printing structures can be extended and multiplied across scales and functional domains ranging from structural to architectural elements, so that we can understand how to address questions of scale in their design.
