summary The imperative need for complex geometries in architecture is driving innovation towards an unconstrained fabrication freedom in building components. Fabrication constraints are a critical obstacle when material efficiency through complex, optimized topologies is sought. To address this constraint, this research investigates the use of 3D printed plastic formwork for fibre reinforced concrete at large scale. This novel construction method makes complex topologies and precise details possible for full-scale, load bearing structures. To demonstrate its potential applications, SkelETHon —a functional four-meter-long concrete canoe— was designed, built and raced in a regatta on the Rhine river (Figure 1).

summary Recent developments in Additive Manufacturing are creating possibilities to make not only rapid prototypes, but directly manufactured customised components. This paper investigates the potential for combining standard building materials with customised nodes that are individually optimised in response to local load conditions in non-standard, irregular, or doubly curved frame structures. This research iteration uses as a vehicle for investigation the SmartNodes Pavilion, a temporary structure with 3D printed nodes built for the 2015 Bi-City Biennale of Urbanism/Architecture in Hong Kong. The pavilion is the most recent staged output of the SmartNodes Project. It builds on the findings in earlier iterations by introducing topologically constrained node forms that marry the principals of the evolved optimised node shape with topological constraints imposed to meet the printing challenges. The 4m high canopy scale prototype structure in this early design research iteration represents the node forms using plastic Fused Deposition Modelling (FDM).

summary This paper focuses on the realization of three-dimensionally interwoven concrete structures and their design process. The output is part of an ongoing research in developing an innovative strategy for the use of robotics in construction. The robotic fabrication techniques described in this paper are coupled with the computational methods dealing with geometry rationalization and material constraints among others. By revisiting the traditional bar bending techniques, this research aims to develop a novel approach by the reduction of mechanical parts for retaining control over the desired geometrical output. This is achieved by devising a robotic tool-path, developed in KUKA|prc with Python scripting, where fundamental material properties, including tolerances and spring-back values, are integrated in the bending motion methods via a series of mathematical calculations in accord with physical tests. This research serves to demonstrate that robotic integration while efficient in manufacturing it also retains valid alignment with the architectural design sensibility.

summary Clay Non-Wovens develops a new approach for robotic fabrication, applying traditional craft methods and materials to a fundamentally technical and precise fabrication methodology. This paper includes new explorations in robotic fabrication, additive manufacturing, complex patterning, and techniques bound in the arts and crafts. Clay Non-Wovens seeks to develop a system of porous cladding panels that negotiate circumstances of natural daylighting through parameters dealing with textile (woven and non-woven) patterning and line typologies. While additive manufacturing has been built predominantly on the basis of extrusion, technological developments in the field of 3D printing seldom acknowledge the bead or line of such extrusions as more than a nuisance. Blurring of recognizable layers is often seen as progress, but it does away with visible traces of a fabrication process. Historically, however, construction methods in architecture and the building industry have celebrated traces of making ranging from stone cutting to log construction. With growing interest in digital craft within the fields of architecture and design, we seek to reconcile our relationship with the extruded bead and reinterpret it as a fiber and three-dimensional drawing tool. The traditional clay coil is to be reconsidered as a structural fiber rather than a tool for solid construction. Building upon this body of robotically fabricated clay structures required the development of three distinct but connected techniques: 1. construction of a simple end effector for extrusion; 2. development of a clay body and; 3. using computational design tools to develop formwork and toolpath geometries.

title Robotic Formwork in the MARS Pavilion: Towards The Creation Of Programmable Matter

summary The proliferation of parametric tools has allowed for the design of previously impossible geometry, but the construction industry has failed to keep pace. We demonstrate the use of industrial robots to disrupt the ancient process of casting concrete and create an adjustable formwork capable of generating various cast components based on digital input, crafting a new approach to “programmable matter.” The resulting research delineates a novel methodology to facilitate otherwise cost-prohibitive, even impossible design. The MARS Pavilion employs this methodology in a building-sized proof of concept where manipulating fabric with industrial robots achieves previously unattainable precision while casting numerous connective concrete components to form a demountable lattice structure. The pavilion is the result of parametric form finding, in which a catenary structure ensures that the loads are acting primarily in compression. Every concrete component is unique, yet can be assembled together with a 1/16-inch tolerance. Expanding Culver & Sarafian’s previous investigations, industrial robot arms are sent coordinates to position fabric sleeves into which concrete is poured, facilitating a rapid digital-to-physical casting process. With this fabrication method, parametric variation in design is cost-competitive relative to other iterative casting techniques. This digital breakthrough necessitated analogue material studies of rapid-setting, high-strength concrete and flexible, integral reinforcing systems. The uniquely shaped components are coupled with uniform connectors designed to attach three limbs of concrete, forming a highly stable, compressive hex-grid shell structure. A finite element analysis (FEA) was a critical step in the structural engineering process to simulate various load scenarios on the pavilion and drive the shape of the connective elements to their optimal form.

summary This project explores the advantages of employing continuum material topology optimization in a 3D non-standard lattice structure through fiber additive manufacturing processes (Figure 1). Additive manufacturing (AM) has gained rapid adoption in architecture, engineering, and construction (AEC). However, existing optimization techniques often overlook the mechanical anisotropy of AM processes, resulting in suboptimal structural properties, with a focus on layer-by-layer or planar processes. Materials, processes, and techniques considering anisotropy behavior (Kwon et al. 2018) could enhance structural performance (Xie 2022). Research on 3D printing materials with high anisotropy is limited (Eichenhofer et al. 2017), but it holds potential benefits (Liu et al. 2018). Spatial lattices, such as space frames, maximize structural efficiency by enhancing flexural rigidity and load-bearing capacity using minimal material (Woods et al. 2016). From a structural design perspective, specific non-standard lattice geometries offer great potential for reducing material usage, leading to lightweight load-bearing structures (Shelton 2017). The flexibility and freedom of shape inherent to AM offers the possibility to create aggregated continuous truss-like elements with custom topologies.

summary The construction sector is responsible for a big share of the global energy, resource demand and greenhouse gas emissions. As such, buildings and their designers are key players for carbon mitigation actions. Current research in digital fabrication is beginning to reveal its potential to improve the sustainability of the construction sector. To evaluate the environmental performance of buildings, life cycle assessment (LCA) is commonly employed. Recent research developments have successfully linked LCA to CAD and BIM tools for a faster evaluation of environmental impacts. However, these are only partially applicable to digital fabrication, because of differences in the design process. In contrast to conventional construction, in digital fabrication the geometry is the consequence of the definition of functional, structural and fabrication parameters during design. Therefore, this paper presents an LCA-based method for design-integrated environmental assessment of digitally fabricated building elements. The method is divided into four levels of detail following the degree of available information during the design process. Finally, the method is applied to the case study "Mesh Mould", a digitally fabricated complex concrete wall that does not require any formwork. The results prove the applicability of the method and highlight the environmental benefits digital fabrication can provide.

summary Additive manufacturing techniques and materials have evolved rapidly during the last decade. Applications in architecture, engineering and construction are getting more attention as 3D printing is trying to find its place in the industry. Due to high material prices for metal 3d printing and in-homogenous material behaviour in printed plastic, 3D printing has not yet had a very significant impact at the scale of buildings. Limitations on scale, cost, and structural performance have also hindered the advancement of the technology and research up to this point. The research presented here takes a case study for the application of 3D printing at a furniture scale based on a novel custom optimisation approach for structural nodes. Through the concentration of non-standard geometry on the highly complex custom optimised nodes, 3D printers at industrial product scale could be used for the additive manufacture of the structural nodes. This research presents a design strategy with a digital process chain using parametric modeling, virtual prototyping, structural simulation, custom optimisation and additive CAD/CAM for a digital workflow from design to production. Consequently, the digital process chain for the development of structural nodes was closed in a holistic manner at a suitable scale.

summary This paper describes a new approach to designing and fabricating costuming and dancing sculptures and the potential application of this system at the architectural scale. I present a novel design system based on the movement, form, and spatial relation of characters and dancing sculptures in the Trinidad Carnival. I also present a system that produces lightweight mobile structures from 3D printed connections, lightweight rods, and textile. Through a detailed case study, a new dancing sculpture is designed, and a full-scale lightweight mobile structure at the architectural scale is fabricated. Fabrication of the lightweight structure is achieved using Digital Crafting and Crafting Fabrication approaches to wire-bending, which includes the early development of a digital fabrication program for rod elements. This work has potential implications for costuming and dancing sculptures; architecture; computational design; and craft practices.

summary We present an experimental digital design and fabrication process investigating the integration of form-finding and industrial robotics. The design process is inspired by classical experiments producing minimal surfaces and tensile structures via physical simulation. The fabrication process resembles thermoforming whereby sheets of PET material are heat treated and while in a malleable state, where the material behaves like stretchable fabric, an industrial articulated robotic arm impresses a form while the sheet is air cooled and its final shape becomes stable and rigid. The three-dimensional plastic sheets are used as molds for glass-reinforced concrete casting. The key aspects of our approach include: (a) Mold-less fabrication: the design of our robotic end-effector can produce a range of free-form geometries without need for complex mold making (b) Reusable and durable artifacts: unlike traditional physical form-finding processes where the derived form is often ephemeral or fragile our process affords the detachment of a rigid artifacts which can be digitized, used as-is or employed in (c) Multi-stage fabrication: as the form-found geometry can be directly used for processes such as casting with excellent results in terms of surface finish. We present the design and development of our system and its deployment for an installation artwork.

title Angiogenesis as a model for the generation of load-bearing networks

summary This research suggests an algorithm to generate structural networks based on discreet elements for given locations of support points and point loads. Previous research attempted to achieve this by using a computational growth simulation of venation systems, which form the structure of leaves. However, such networks always start from a single point and therefore cannot be used to form arches or beams. In order to generate networks that are based on two or three support points, an algorithm has been developed that is inspired instead by angiogenesis, the process by which vascular systems develop. The algorithm is based on a spring system with a variable network graph that connects the support points and is pulled upwards and split sideways into multiple veins by a given set of load points. The algorithm has been used to grow architectural structures. Different networks have been tested using finite element analysis and compared with both venation and column-and-beam structures. The angiogenesis networks as well as the venation network are shown to perform well and may be suitable as architectural structural systems.

summary The goal of this paper is to advance the research on bending-active structures by investigating the system’s inherent structural characteristics and introducing an alternative approach to their design and fabrication. With this project, the authors propose the use of sandwich-structured composites to improve the load-bearing behavior of bending-active shells. By combining digital form-finding and form-conversion processes, it becomes possible to discretize a double-curved shell geometry into an assembly of single-curved sandwich strips. Due to the clever use of bending in the construction process, these strips can be made out of inexpensive and flat sheet materials. The assembly itself takes advantage of two fundamentally different structural states. When handled individually, the thin panels are characterized by their high flexibility, yet when cross-connected to a sandwich, they gain bending stiffness and increase the structure’s rigidity. To explain the possible impacts of this approach, the paper will discuss the advantages and disadvantages of bending-active structures in general and outline the potential of sandwich shells in particular. Furthermore, the authors will address the fundamental question of how to build a load-bearing system from flexible parts by using the practical example of the Studio One Research Pavilion. To illustrate this project in more detail, the authors will present the digital design process involved as well as demonstrate the technical feasibility of this approach through a built prototype in full scale. Finally, the authors will conclude with a critical discussion of the design approach proposed here and point out interesting topics for future research.

summary New possibilities of concrete constructions in architecture, the traditional formwork can be gradually replaced by the use of flexible textile. At the same time textile reinforcement combined with fabric formwork, introduces an innovative integrated solution in the fabrication of concrete. Based on a simple understanding of the textile weaving and knitting techniques, this project concentrates on the architectural production and the structural optimization of the textile as both concrete reinforcement and formwork. Furthermore, we present a robotic simulation of the process that develops using a series of computational experiments to research the sequence of weaving and/or knitting. Through the computational process and the design simulations, the research is firmly rooted in analog and digital exploration of material and its implementation in architecture, with particular emphasis on the convergence of robotics and computation. Note that the paper deals mainly with the software and weaving simulation as part of a larger research project, without dealing with the production of physical artefacts.

summary This work presents the development of an applied research related to the installation of rainwater drainage systems in areas of economic and social vulnerability in São Paulo City, Brazil. It is also relevant for us to encourage participatory processes that involve the local community in problem-solving activities, while allowing appropriation of the technology applied. In this case, we are employing light prefabrication based on high performance microconcrete, molded in formwork produced with the aid of digital manufacturing. Our main purpose is to promote urban improvements in precarious settlements along with local economic development, made possible by self-management and community production.

summary Casting is one of the most widely used construction techniques. Complex geometries produced via computational design processes are not easily achievable through traditional rigid formwork and are subject to increase material waste. More suitable casting techniques are required to efficiently represent digital design output. This paper presents a variable fabric formwork developed to work in conjunction with a 6-axis robotic arm for casting doubly curved panels based on hyperbolic paraboloid geometry. The variable formwork is designed to be extendable in length and width so it is able to produce a wide range of outcome within a single formwork. The interface established in the workflow allows the physical formwork and digital design to influence each other. This variable fabric formwork reduces construction waste and is a more sustainable method of casting complex geometries.

summary The digital fabrication of monolithic shell structures is presenting some challenges related to the interface between computational design and fabrication techniques, such as the methods chosen for the suitable parametrization of the geometry based on materiality characteristics and construction constrains, the digital optimization criteria of variables, and the translation of the relevant code used for digital fabrication. Specifically, the translation from the digital to the physical when a definite materiality appears during the digital fabrication process proves to be a crucial step, which is typically approached as a linear and predetermined sequence. This often-difficult step offers the potential of embedding a certain level of interactivity between the fabricator and the materialized model during the fabrication process in order to allow for real time adjustments or corrections. This paper features monolithic shell construction processes that promote a simple interface of live interaction between the fabricator and the tool control during the digital fabrication process. summary The presented process enables users to design, fabricate and assemble spatial lattices comprised of linear stock materials such as round section timber, aluminum or acrylic dowels and complex 3D printed joints. The motivation for the development of this application is informed by the incredible availability of low cost 3D printers which enable anyone to produce small scale artifacts; deploying rapid prototyping to achieve larger scale artifacts than the machine's effective work envelope is a challenge for additive manufacturing; and the trend in the design computing world away highly technical specialized software towards general public applications.

summary The objective of this research project is to simulate and evaluate the effect of movement velocity and cognitive abilities on the visual perception of three groups of urban users: pedestrians, cyclists and car drivers.The simulation and analysis is based on the 3D Dynamic Visual Analysis (DVA) (Fisher-Gewirtzman, 2017). This visibility analysis model was developed in the Rhinoceros and Grasshopper software environments and is based on the conceptual model presented in Fisher-Gewirtzman (2016): a 3D Line of Sight (LOS) visibility analysis, taking into account the integrated effect of the 3D geometry of the environment and the variant elements of the view (such as the sky, trees and vegetation, buildings and building types, roads, water etc.). In this paper, the current advancement of the existing model considers the visual perception of human users employing three types of movement in the urban environment--pedestrians, cyclists and drivers--is explored.We expect this research project to exemplify the contribution of such a quantification and evaluation model to evaluating existing urban structures, and for supporting future human perception-based urban design processes.

summary This paper presents a rule discovery process for designers that work with physically large 3D printed models. After a period of discovery, rules were formalized, then developed into operations and programmable functions used in a generative design system. Past examples of generative systems are built based on visual constraints leading to graphical outcomes. With the emergence of 3D printing, we introduce ideas for rule building based on physical constraints and outcomes. The decomposition rules are: curved surface slicing, freestanding attribute, interval patterning, edge mating, and pneumatic attribute. The freestanding attribute, the most novel rule, is based on Chilean anti-earthquake building techniques. This rule provides the greatest degree of structural stability to a model. We conclude with a discussion of results from the case study used to generate the set constructive rules. We believe this method of module generation, 3D Printing and assembles can support design prototyping and model manufacturing across scales.

summary The development and the innovation of tools, techniques and digital applications represent a challenge for those who are in charge of architectural education to keep up with this development. This is because these techniques provide potentials that are not available in the traditional method of teaching. This raises an important question: can these tools and techniques help to achieve the targeted outcomes of education? This research paper discusses how to integrate both digital 3D models, of CAAD, and interactive applications for the development of architectural education curriculum. To test this, a case study has been conducted on the subject of building construction, for the second year at the faculty of engineering, specifically, the bearing walls construction system. In addition, this study has been divided into three parts. Through the first part, the scientific content of the curriculum, which tackles the bearing walls, has been prepared. The second part shows how to convert the scientific content into an interactive content in which the students learn through the experiment and the simulation of the traditional construction methods as the students a acquire construction skills and the ability to imagine different structural complexities. The third part includes the creation of both the application and the software containing the interactive curriculum. Workshop for the students has been held as a case study to test the effectiveness of this development and to recognize the pros and cons. The results confirmed the importance of integrating this applications into architectural education.
