summary Additive manufacturing enables the fabrication of affordable customisation of construction elements. This paper presents a computational design method developed for 3D printing of unique interlocking ceramic components, which assemble into segmented columns. The fabrication method is ceramic-paste extrusion, robotically placed on semi-cylindrical molds. Material system and fabrication setup contribute to the development of an integrated generative system which includes overall design, assembly logic and printing tool-path. By contextualizing clay extrusion and identifying challenges in bespoke tool-path generation, this paper discusses detailing opportunities in digital fabrication. Finally, it identifies future directions of research in extrusion-based printing.

summary As a traditional building material, clay has been used by humans for a long time. From early civilisations, to the modern dependence on new technologies, the craft of clay making is commonly linked with the use of moulds, handmade creations, ceramic extruders, etc. (Schmandt and Besserat, 1977). Clay in the form of bricks is one of the oldest building materials known (Fernandes et al, 2010). This research expands the possibilities offered by standardised bricks by testing types of clay, forms, shapes, porosity, and structural methods. The traditional way of working with clay relies on human craftsmanship and is based on the use of semi-solid clay (Fernandes et al., 2010). However, there is little research on the use of clay slurry. With the rise of 3D printing systems in recent years, research and development has been emerging on using clay as a 3D printing filament (Gürsoy, 2018). Researchers have discovered that in order for 3D-printed clay slurry to solidify quickly to support the weight of the added layers during printing, curing agents such as lime, coal ash, cement, etc. have to be added to the clay slurry. After adding these substances, clay is difficult to be reused and can have a negative effect on the environment (Chen et al., 2021). In this study, a unique method for manufacturing clay elements of intricate geometries is proposed with the help of an internal skeleton that can be continuously reused. The study introduces the process of applying clay on a special structure through spraying and showcases how this method creates various opportunities for customisation of production.

summary This paper focuses on an ongoing investigation exploring fabrication procedures and methodologies for robotically supported 3D printing utilising cob and other clay-based sustainable building materials, and is part of an ongoing collaboration between Cardiff University and the University of Plymouth. The methodology is that of a prototype development process within the framework of a feasibility studies call supported by the "Connected Everything: Industrial Systems in the Digital Age" EPSRC (Engineering and Physical Sciences Research Council) network. This project expects to not only reveal technological and design opportunities for 3D printed cob structures, but more broadly to engage with vernacular practice through digital means. As a result, this paper expects to contribute to the discipline by providing a framework engaging with digital practice as a way to bridge the knowledge gap between digitally-driven and vernacular modes of knowledge production, dissemination and representation.

summary Robosense 2.0: Robotic Sensing and Architectural Ceramic Fabrication demonstrates a generative design process based on collaboration between designers, robotic tools, advanced software, and nuanced material behavior. The project employs fabrication tools which are typically used in highly precise and predetermined applications, but uniquely thematizes the unpredictable aspects of these processes as applied to architectural component design. By integrating responsive sensing systems, this paper demonstrates real-time feedback loops which consider the spontaneous agency and intuition of the architect (or craftsperson) rather than the execution of static or predetermined designs. This paper includes new developments in robotics software for architectural design applications, ceramic-deposition 3D printing, sensing systems, materially-driven pattern design, and techniques with roots in the arts and crafts. Considering the increasing accessibility and advancement of 3D printing and robotic technologies, this project seeks to challenge the erasure of materiality: when mistakes or accidents caused by inconsistencies in natural material are avoided or intentionally hidden. Instead, the incorporation of material and user-input data yields designs which are imbued with more nuanced traces of making. This paper suggests the potential for architects and craftspeople to maintain a more direct and active relationship with the production of their designs.

summary 'Sistema Nervi' (the Nervi System) invented by Pier Luigi Nervi greatly economised the production of complex concrete forms optimised in both material usage and structurally. However it did not translate well into other contexts due to labour and material considerations (Leslie, 2018). This paper explores novel methodologies of producing optimised floor slabs and concrete structures, using digital fabrication techniques, focusing on both labour economisation and sustainability principles. A module from the Australia Square lobby slab has been used as the set geometry and was reproduced using differing techniques of fabrication for a comparative study. The study was conducted at scale (1:20). The viability for production at full scale (1:1) for manufacturing is discussed. The assessment criteria for the tests are divided into four categories: Cost, Time, Performance, and Sustainability. 3D printing of PLA plastic and ceramic clay extrusion printing has been used to produce removable or degradable formworks. These technologies have been selected due to their current market availability and associated costs. This study hopes to introduce improved methodologies for producing optimized concrete forms, as well as the sustainability potentials of a degradable formwork such as ceramic clay. Both systems were ultimately able to produce workable formworks for optimised shapes and showed promise for reducing labour involved as well as presenting with material sustainability for discussion.

summary The design of masonry, tile, and ceramics is an integral part of architectural history. High fired clays are unique in that they are amorphous, vitreous, and translucent. Similar types of light transmission through minerals and clays has been achieved in window panes using alabaster or marble, but unlike porcelain these cannot be cast, and they are susceptible to moisture. Additionally, glass and metal are commonly used to glaze ceramics, and this provides further possibility for the combination of translucency with surface ornamentation and decaling. It is within this architectural lineage, of compound stone and glass objects, that the Dunejars are situated. The Dunejars are translucent porcelain vessels that are designed as lenses to transmit different wavelengths of light into intricate and unexpected patterns. Similar recipes for porcelain were developed using wax positives during the 19th century to manufacture domestic Lithophanes; picturesque screens made of translucent porcelain, often displayed in windows or produced as candle shades (Maust 1966). The focus of the research involves pinpointing the lithophanic qualities of the clay so that they can be repeated by recipe, and refined through a digital workflow. The methods outlined here are the product of an interdisciplinary project residency at The European Ceramic Workcenter (Sundaymorning@EKWC) in 2018 to make tests, and obtain technical precision in the areas of, plaster mold design, slip-casting, finishing, firing, and glazing of the Dunejars. The modular implementation of these features at the scale of architecture can be applied across a range of scales, including fixtures, finishes and envelopes, all of which merit further investigation.

summary Additive manufacturing techniques (AMT), commonly referred to as 3D printing, are emerging as a new area of study for the production of ceramic elements at the architectural scale. AMT may allow architectural designers to break from the established means of designing with ceramic elements – a process where designs are typically confined to a limited selection of building components produced by machine, die or fixture. In this paper, we report a method for the design and additive manufacture of customizable ceramic masonry elements via paste-based extrusion. A novel digital workflow allowed for precise control of part design, and generated manufacturing parameters such as toolpath geometry and machine code. 3D scans of a selection of elements provide an initial analysis of print fidelity. We discuss the current constraints of this process and identify several on-going research trajectories generated because of this research.

summary This paper presents methods for designing nonstandard timber frame structures, which are enabled by cooperative multi-robotic fabrication at building-scale. In comparison to the current use of automated systems in the timber industry for the fabrication of plate-like timber frame components, this research relies on the ability of robotic arms to spatially assemble timber beams into bespoke timber frame modules. This paper investigates the following topics: 1) A suitable constructive system facilitating a just-in-time robotic fabrication process. 2) A set of assembly techniques enabling cooperative multi-robotic spatial assembly of bespoke timber frame modules, which rely on a man-machine collaborative scenario. 3) A computational design process, which integrates architectural requirements, fabrication constraints, and assembly logic. 4) Implementation of the research in the design and construction of a multi-story building, which validates the developed methods and highlights the architectural implications of this approach.

keywords This paper presents an ongoing work towards the development of an integrated robotically-driven workflow that can be used for the design, development and subsequent fabrication of small-to large-scale elastic tensile mesh structures. This approach involves digital form-finding and optimization, driven by robotic manufacturing principles and it aims to overcome the limitations of currently available tools, to work either in the design or the fabrication phase of the process. At the same time, it involves the fabrication of systems in several scales followed by respective analyses of results according to the specific type and diameter of the material used. Specifically, form-finding and optimization are responsible for controlling the pretension of the elastic threads, aiming to determine the final tensile mesh and to generate the additive robotic tool-path. In parallel, the type and diameter of the material involved, define the necessary changes of the end-effector tool, which is responsible to implement the process. Despite that design results can be in any scale, for study purposes an experimentation into a small-scale is conducted, to evaluate the suggested automated construction process in general and the end-effector mechanism in particular.

summary This paper presents the development of an integrative and adaptive robotic fabrication process for the production of wooden-based segmented shells of variable thickness. A material and construction process is presented whereby an industrial robot with a two-degree of freedom end-effector acts as active form-work, positioning flexible strips of plywood so they can be assembled into a structurally performative configuration and then filled with a polyurethane expandable foam. The resulting material system is a structurally performative and doubly curved sandwich composite which performs well in bending. This paper discusses the construction process and the material system, methods for structural analysis, an adaptive robotic fabrication process, as well as a computational design tool which integrates material constraints, robotic constraints, and structural performance. The resulting construction system expands the design possibilities for robotic fabrication in wood, particularly as a viable material system for implementation directly in an on-site condition.

summary Open, flexible workspaces were introduced decades ago, but architectural design approaches to ceiling systems have not changed substantially. This paper discusses the development of strategies and prototypes for a lightweight, integrated ceiling structure that is robotically woven. Through geometrically complex, fibre-reinforced building elements that are produced onsite, a new distribution system for data and light can be provided and support individual and multi-group collaborations in an contemporary open-plan office for maximum flexibility. The paper introduces applied design research with case studies that test robotic weaving on an architectural ceiling. The second part contextualises the presented work by linking it to workspace scenarios and an on-site robotic process with a resulting data distribution that is designed to produce degrees of freedom for high flexibility in use, allowing occupants to organise the workspace layout autonomously so that workflow constellations in different teams can be adequately expressed through space. The paper concludes with a discussion of a framework for robotic methods developed for the carbon-fibre overhead weaving processes, followed by conclusions and outlook towards future potentials.

summary Previous research projects (Adel, Agustynowicz, and Wehrle 2021; Adel Ahmadian 2020; Craney and Adel 2020; Adel et al. 2018; Apolinarska et al. 2016; Helm et al. 2017; Willmann et al. 2015; Oesterle 2009) have explored the use of comprehensive digital design-to-fabrication workflows for the construction of nonstandard timber structures employing robotic assembly technologies. More recently, the Robotically Fabricated Structure (RFS), a bespoke outdoor timber pavilion, demonstrated the potential for highly articulated timber architecture using short timber elements and human-robot collaborative assembly (HRCA) (Adel 2022). In the developed HRCA process, a human operator and a human fabricator work alongside industrial robotic arms in a shared working environment, enabling collaborative fabrication approaches. Building upon this research, we present an exploration adapting HRCA to nail-laminated timber (NLT) fabrication, demonstrated through a case study exhibition (Figures 1 and 2).

summary This paper documents the computational design methods, digital fabrication strategies, and generative design process for Lumen, winner of MoMA & MoMA PS1’s 2017 Young Architects Program. The project was installed in the courtyard at MoMA PS1 in Long Island City, New York, during the summer of 2017. Two lightweight 3D digitally knitted fabric canopy structures composed of responsive tubular and cellular components employ recycled textiles, photo-luminescent and solar active yarns that absorb and store UV energy, change color, and emit light. This environment offers spaces of respite, exchange, and engagement as a 150 x 75-foot misting system responds to visitors’ proximity, activating fabric stalactites that produce a refreshing micro-climate. Families of robotically prototyped and woven recycled spool chairs provide seating throughout the courtyard. The canopies are digitally fabricated with over 1,000,000 yards of high tech responsive yarn and are supported by three 40+ foot tensegrity towers and the surrounding matrix of courtyard walls. Material responses to sunlight as well as physical participation are integral parts of our exploratory approach to the 2017 YAP brief. The project is mathematically generated through form-finding simulations informed by the sun, site, materials, program, and the material morphology of knitted cellular components. Resisting a biomimetic approach, Lumen employs an analogic design process where complex material behavior and processes are integrated with personal engagement and diverse programs. The comprehensive installation was designed by Jenny Sabin Studio and fabricated by Shima Seiki WHOLEGARMENT, Jacobsson Carruthers, and Dazian with structural engineering by Arup and lighting by Focus Lighting.

summary Gridshell is a unique category of shell structures, which, by departing from a double-curved resistant form, concentrates the forces in its lattice members. Majority of the gridshell structures use quadrangular or triangular grid patterns because they can easily mesh and it is less complicated to resolve its details. This research project provides a unique robotically fabricated joinery system for free-form gridshells. The research project attempts to increase the versatility in terms of design and feasibility in terms of construction for future gridshell structures. It tries to merge the extremely efficient historical design principles with the new age design and construction methods. The lattice grid for the Robo-Web gridshell takes inspiration from the ribs of the English fan vaulted cathedrals. Based on the experiences gained through the research project the research concludes with a critical discussion of the practical applications and future scope of the free-form lattice grid and robotically fabricated joinery system.

summary Compression only arch structures are structurally highly efficient in force equilibrium. However, the material efficiency is offset by the traditional use of scaffolds to position materials and counter the out of equilibrium forces during assembly. We introduce a method of sequentially assembling compression only structures without a scaffold by robotically maintaining the compression equilibrium in every step. A two-arm collaborative robotic setup was used to maintain force equilibrium throughout arch assembly with the arms taking turns first hot wire cutting and placing blocks and providing a temporary scaffold to support the arch end point.

To test the approach, a single catenary arch was generated using form-finding techniques and sequentially built from foam blocks. Moving forward we show the relationship between the joint valence (largest number of joined branches) of a multi-branched structure and the minimum number of robotic arms required for assembly using our initial technique. With only two robotic arms available, the technique was further developed to reduce the required number of arms per arch branch from two to one by attaching caterpillar tracks at the block supporting end effector. This allows a human to load the next block and the arm to move forward along the arch while maintaining equilibrium. Results show that robotic equilibrium scaffold free arch assembly is possible and can reduce scaffold waste and maintain the material efficiency of compression only structures. Future work will explore further applications of assistive robotics in construction replacing static construction aids with dynamic sensory feedback of equilibrium forces.

summary This research presents a novel construction method that links robotic assembly and in place 3D printing. Rather than producing custom joints in a separate prefabrication process, our approach enables creating highly customized connection details that are 3D printed directly onto off-the-shelf building members during their assembly process. Challenging the current fashion of highly predetermined joints in digital construction, detailing in place offers an adaptive fabrication method, enabling the expressive tailoring of connection details addressing its specific architectural conditions. In the present research, the in place detailing strategy is explored through robotic wire arc additive manufacturing (WAAM), a metal 3D printing technique based on MIG welding. The robotic WAAM process coupled with localization and path-planning strategies allows a local control of the detail geometry enabling the fabrication of customized welded connections that can compensate material and construction tolerances. The paper outlines the potential of 3D printing in place details, describes methods and techniques to realize them and shows experimental results that validate the approach.

summary Quantitative studies using the corpus Google Ngram, namely Culturomics, have been analyzing the implicit patterns of culture changes. Being the top-standard prize in the field of Architecture since 1979, the Pritzker Prize has been increasingly diversified in the recent years. This study intends to reveal the implicit pattern of Pritzker Winners using the method of Culturomics, based on the corpus of Google Ngram to reveal the relationship of the sign of their fame and the fact of prize-winning. 48 architects including 32 awarded and 16 promising are analyzed in the printed corpus of English language between 1900 and 2008. Multiple regression models and multiple imputation methods are used during the data processing. Self-Organizing Map is used to define clusters among the awarded and promising architects. Six main clusters are detected, forming a 3×2 network of fame patterns. Most promising architects can be told from the clustering, according to their similarity to the more typical prize winners. The method of Culturomics could expand the sight of architecture study, giving more possibilities to reveal the implicit patterns of the existing empirical world.

summary Technological developments in construction always bring new expectations in terms of design possibilities. The use of digital tools both in design exploration and applied to explore new forms of computer controlled manufacture provide opportunities for the emergence of new tectonics. Because these transformations change our construction reality fast and with impacts never seen before, it is important that architectural education follows such change and prepares students for what will be their future really, making them capable to accept and incorporate the tectonic implications of digital tools and construction methods in the way they design. summary Joints and connectors are often the most complex element in building assemblies and systems. To ensure the performance of the assemblies and systems, it is critical to optimize the geometry and configurations of the joints based on key functional requirements (e.g., stiffness and thermal exchange). The proposed research focuses on developing a multi-objective topology optimization framework that can be utilized to design highly customized joints and connections for building applications. The optimized joints that often resemble tree structures or bones are fabricated using additive manufacturing techniques. This framework is built upon the integration of high-fidelity topology optimization algorithms, additive manufacturing, computer simulations and parametric design. Case studies and numerical applications are presented to demonstrate the validity and effectiveness of the proposed optimization and additive manufacturing framework. Optimal joint designs from a variety of architectural and structural design considerations, such as stiffness, thermal exchange, and vibration are discussed to provide an insightful interpretation of these interrelationships and their impact on joint performance.

title Printing Compound-Curved Sandwich Structures with Robotic Multi-Bias Additive Manufacturing

summary A research team at Florida International University Robotics and Digital Fabrication Lab has developed a novel method for 3d-printing curved open grid core sandwich structures using a thermoplastic extruder mounted on a robotic arm. This print-on-print additive manufacturing (AM) method relies on the 3d modeling software Rhinoceros and its parametric software plugin Grasshopper with Kuka-Parametric Robotic Control (Kuka-PRC) to convert NURBS surfaces into multi-bias additive manufacturing (MBAM) toolpaths. While several high-profile projects including the University of Stuttgart ICD/ITKE Research Pavilions 2014–15 and 2016–17, ETH-Digital Building Technologies project Levis Ergon Chair 2018, and 3D printed chair using Robotic Hybrid Manufacturing at Institute of Advanced Architecture of Catalonia (IAAC) 2019, have previously demonstrated the feasibility of 3d printing with either MBAM or sandwich structures, this method for printing Compound-Curved Sandwich Structures with Robotic MBAM combines these methods offering the possibility to significantly reduce the weight of spanning or cantilevered surfaces by incorporating the structural logic of open grid-core sandwiches with MBAM toolpath printing. Often built with fiber reinforced plastics (FRP), sandwich structures are a common solution for thin wall construction of compound curved surfaces that require a high strength-to-weight ratio with applications including aerospace, wind energy, marine, automotive, transportation infrastructure, architecture, furniture, and sports equipment manufacturing. Typical practices for producing sandwich structures are labor intensive, involving a multi-stage process including (1) the design and fabrication of a mould, (2) the application of a surface substrate such as FRP, (3) the manual application of a light-weight grid-core material, and (4) application of a second surface substrate to complete the sandwich. There are several shortcomings to this moulded manufacturing method that affect both the formal outcome and the manufacturing process: moulds are often costly and labor intensive to build, formal geometric freedom is limited by the minimum draft angles required for successful removal from the mould, and customization and refinement of product lines can be limited by the need for moulds. While the most common material for this construction method is FRP, our proof-of-concept experiments relied on low-cost thermoplastic using a specially configured pellet extruder. While the method proved feasible for small representative examples there remain significant challenges to the successful deployment of this manufacturing method at larger scales that can only be addressed with additional research. The digital workflow includes the following steps: (1) Create a 3D digital model of the base surface in Rhino, (2) Generate toolpaths for laminar printing in Grasshopper by converting surfaces into lists of oriented points, (3) Generate the structural grid-core using the same process, (4) Orient the robot to align in the direction of the substructure geometric planes, (5) Print the grid core using MBAM toolpaths, (6) Repeat step 1 and 2 for printing the outer surface with appropriate adjustments to the extruder orientation. During the design and printing process, we encountered several challenges including selecting geometry suitable for testing, extruder orientation, calibration of the hot end and extrusion/movement speeds, and deviation between the computer model and the physical object on the build platen. Physical models varied from their digital counterparts by several millimeters due to material deformation in the extrusion and cooling process. Real-time deviation verification studies will likely improve the workflow in future studies.
