summary Rough Pass Extrusion Tooling advances the manufacturing precision of full-scale Sub-Additive 3D printed concrete lattices in a three-step process that involves spatial 3D printing, high precision 3D scanning, and CNC post-processing. Utilizing robotics and computation, Sub-Additive Manufacturing (Battaglia et al. 2018) leverages digital workflows to produce structurally, materially, and spatially optimized lightweight concrete building components. Instead of further refining the 3D printing practice towards accuracy, and unlike other research projects that investigate 3D printing and subsequent post-processing, the method proposes to deliberately print a “rough pass”, accommodating any fabrication inaccuracy inevitably resulting from the concrete material and nozzle extrusion process. In a second step, supported by the advancement of 3D scanning, accuracy and geometric intricacy are achieved through locally post-processing components along edges, in pockets, on surfaces, and in areas of joinery. Rough Pass Extrusion Tooling enables the incorporation of higher fabrication tolerances as well as the integration of building systems, hardware, and complex connections. The method takes full advantage of the 3D printing process while introducing means to dramatically increase fabrication precision. Procedural infidelity – not aiming to solve accuracy through 3D printing alone – enables the development of a technically, methodologically, aesthetically, and performatively progressive multi-process fabrication method which opens a new realm for concrete printing accuracy. This paper closely examines CNC post-processing for Sub-Additive concrete print assemblies, addressing methodologies, opportunities, and shortcomings of such an approach.

summary Recent advancements in the realm of additive manufacturing technologies have made it possible to directly manufacture the complex geometries that are resultant from topological optimization and functionally graded material processes. Topological optimization processes are well understood and widely used within the realm of structural engineering and have been increasingly adopted in architectural design and research. However, there has been little research devoted to the topological optimization of cable nets and their fabrication through robotic additive manufacturing. This paper presents a design framework for the optimization of additively manufactured tensile cable nets that attempts to bridge between these two domains by reframing the scale of topological optimization processes. Instead of focusing solely on the topology optimization at the macro-scale of cable nets, this research develops a method to optimize the meso-scale topology and defines metamaterial units with different properties to be aggregated into a complex whole. This reorientation from the formal towards the material domain signals an engagement with morphogenetic modes of design that find formal expression through bottom-up material processes. In order to further investigate the emerging potentials of this reorientation, the presented method is validated through physical deformation tests, as well as applied to the design of a furniture-scale case study project realized through the use of robotic additive manufacturing of elastomeric materials

summary This research presents a novel construction method that links robotic assembly and in place 3D printing. Rather than producing custom joints in a separate prefabrication process, our approach enables creating highly customized connection details that are 3D printed directly onto off-the-shelf building members during their assembly process. Challenging the current fashion of highly predetermined joints in digital construction, detailing in place offers an adaptive fabrication method, enabling the expressive tailoring of connection details addressing its specific architectural conditions. In the present research, the in place detailing strategy is explored through robotic wire arc additive manufacturing (WAAM), a metal 3D printing technique based on MIG welding. The robotic WAAM process coupled with localization and path-planning strategies allows a local control of the detail geometry enabling the fabrication of customized welded connections that can compensate material and construction tolerances. The paper outlines the potential of 3D printing in place details, describes methods and techniques to realize them and shows experimental results that validate the approach.

summary This paper presents a construction system which offers an efficient materialization method for double-curved gridshells. This results in an active-bending system of controlled deflections. The latter system embeds its construction manual into the geometry of its components. Thus it can be used as a self-formation process. The two presented gridshell structures are composed of geometry-induced, variable stiffness elements. The latter elements are able to form programmed shapes passively when gravitational loads are applied. Each element consists of two layers and a slip zone between them. The slip allows the element to be flexible when it is straight and increasingly stiffer while its curvature increases. The amplitude of the slip defines the final deformation of the element. As a result, non-uniform deformations can be obtained with uniform cross sections and loads. When the latter elements are used in grid configurations, self-formation of initially planar surfaces emerges. The presented system eliminates the need for electromechanical equipment since it relies on material properties and hierarchical geometrical configurations. Wood, as a flexible and strong material, has been used for the construction of the prototypes. The fabrication of the timber laths has been done via CNC industrial milling processes. The comparison between the initial digital design and the resulting geometry of the physical prototypes is reviewed in this paper. The aim is to inform the design and fabrication process with performance data extracted from the prototypes. Finally, the scalability of the system shows its potential for large-scale applications, such as transformable structures.

summary Growing dissemination of digital fabrication technologies coupled with a renewed interest in wood as a construction material have led to a resurgence of research into integral wood joints. Recent research on digitally fabricated wood joints has focused primarily on robotic or on CNC router produced snap-fit or tab-and-slot joints. These types of joints have several problems in sheathing to structure connections. The present paper reports on research into design and fabrication of T-slot joints that allow hidden back-face connections which are disassemble-able. It is part of an ongoing research whose aim is to develop disassemble-able and mass customizable construction system of partition walls for building renovation.

summary This work develops, implement and test a method and model for the distribution of material in relation to thermal performances through robot based extrusion of concrete. The aim is to suggest a way for architecture to use advanced fabrication techniques towards environmental passive strategies, which potentially decrease a buildings operative energy budget, while creating articulated thermal sensations for humans. Through computational, material and design explorations, by prototypes and a final demonstrator, the work proposes how thermal mass can be organized both in terms of its robot based successive fabrication based layering and as an approach to generate an assembly of thermal based building blocks into architectural structures.

summary Timber gridshell is an efficient structural system. However, the feature of double curved surface result in limitation of practical application of timber gridshell. Digital technology provides an opportunity to break this limitation and achieve a lightweight free-form gridshell. In the practice of Venue B for 2018 West Bund World AI Conference, architects and structural engineers cooperated to explore innovative design of lightweight steel-timber composite gridshell with the help of digital tools. Setting digital technology as support and restrains of the project as motivation, the design tried to achieve the realization of material, structure, construction and spatial expression. The digital design and construction process will be discussed from four aspects, including form-finding of gridshell surface, steel-timber composite design, digital detailed design and model-based fabrication and construction. We focuses on the use of digital tools in this process, as well as the role of the design subject.

summary The paper aims to address methods of creating a system for design through material studies that are employed as feedback on a computational digital model. The case study described in this paper is the output of an exploration that has investigated physical transformation, interaction and wood materiality over the period of two weeks of the international architecture programme AA Athens Visiting School in Greece. Real-time performative form-responsive methods based on bending and stretching have been developed and simulated in an open-source programming environment. The output of the simulation has been informed by the results of material tests that took place in parallel and have served as inputs for the fine-tuning of the simulation. Final conclusions were made possible from these explorations that enabled the fabrication of a prototype using wood veneer at one-to-one scale. From a pedagogical aspect, the research main focus is to improve the quality of architectural education by learning through making. This is made possible using advanced computational techniques and coupling them with material studies towards an integrated system for architectural prototypes within a limited time frame.

keywords This paper presents an ongoing work towards the development of an integrated robotically-driven workflow that can be used for the design, development and subsequent fabrication of small-to large-scale elastic tensile mesh structures. This approach involves digital form-finding and optimization, driven by robotic manufacturing principles and it aims to overcome the limitations of currently available tools, to work either in the design or the fabrication phase of the process. At the same time, it involves the fabrication of systems in several scales followed by respective analyses of results according to the specific type and diameter of the material used. Specifically, form-finding and optimization are responsible for controlling the pretension of the elastic threads, aiming to determine the final tensile mesh and to generate the additive robotic tool-path. In parallel, the type and diameter of the material involved, define the necessary changes of the end-effector tool, which is responsible to implement the process. Despite that design results can be in any scale, for study purposes an experimentation into a small-scale is conducted, to evaluate the suggested automated construction process in general and the end-effector mechanism in particular.

summary This paper presents the development of an integrative and adaptive robotic fabrication process for the production of wooden-based segmented shells of variable thickness. A material and construction process is presented whereby an industrial robot with a two-degree of freedom end-effector acts as active form-work, positioning flexible strips of plywood so they can be assembled into a structurally performative configuration and then filled with a polyurethane expandable foam. The resulting material system is a structurally performative and doubly curved sandwich composite which performs well in bending. This paper discusses the construction process and the material system, methods for structural analysis, an adaptive robotic fabrication process, as well as a computational design tool which integrates material constraints, robotic constraints, and structural performance. The resulting construction system expands the design possibilities for robotic fabrication in wood, particularly as a viable material system for implementation directly in an on-site condition.

summary This paper describes the Buoyant Ecologies project, an ongoing research collaboration between architects, marine ecologists, and manufacturers focused on developing integrated architectural, ecological, and material responses to climate change and sea level rise. The research employs techniques of design computation and robotic fabrication to develop an approach to coastal resilience that is rooted in material performance as it relates to marine habitats. The project explores the design and production of highly performative fiber-reinforced polymer substrates that interact productively with the underwater ecosystem to promote multi-scalar habitats for invertebrate animals, encouraging ecological diversity and serving as wave-attenuating structures that mitigate coastal erosion. In this regard, the research leverages computational workflows of modeling, simulation, and fabrication to interface between human and nonhuman species in a way that benefits the broader ecosystem. The paper discusses an iterative prototyping process that has led to the design and construction of the Float Lab, a larger-scale prototype of a floating breakwater.

summary This paper presents a computational design approach and novel digital fabrication method for an optimized lightweight concrete slab using a 3D-printed formwork. Smart Slab is the first concrete slab fabricated with a 3D-printed formwork. It is a lightweight concrete slab, displaying three-dimensional geometric differentiation on multiple scales. The optimization of slab systems can have a large impact on buildings: more compact slabs allow for more usable space within the same building volume, refined structural concepts allow for material reduction, and integrated prefabrication can reduce complexity on the construction site. Among the main challenges is that optimized slab geometries are difficult to fabricate in a conventional way because non-standard formworks are very costly. Novel digital fabrication methods such as additive manufacturing of concrete can provide a solution, but until now the material properties and the surface quality only allow for limited applications. The fabrication approach presented here therefore combines the geometric freedom of 3D binderjet printing of formworks with the structural performance of fiber reinforced concrete. Using 3D printing to fabricate sand formwork for concrete, enables the prefabrication of custom concrete slab elements with complex geometric features with great precision. In addition, space for building systems such as sprinklers and Lighting could be integrated in a compact way. The design of the slab is based on a holistic computational model which allows fast design optimization and adaptation, the integration of the planning of the building systems, and the coordination of the multiple fabrication processes involved with an export of all fabrication data. This paper describes the context, design drivers, and digital design process behind the Smart Slab, and then discusses the digital fabrication system used to produce it, focusing on the 3D-printed formwork. It shows that 3D printing is already an attractive alternative for custom formwork solutions, especially when strategically combined with other CNC fabrication methods. Note that smart slab is under construction and images of finished elements can be integrated within couple of weeks.

summary This paper presents intermediate results of an experimental research directed towards development of a method to use additive manufacturing technology as a generative agent in architectural design process. The primary technique is to variate speed of material deposition of a 3D printer in order to produce undetermined textural effects. These effects demonstrate local variation of material distribution, which is treated as a consequence of interaction between machining parameters and material properties. Current stage of inquiry is concerned with studying material agency by using two different materials as variables in the same experimental setup. The results suggest potential benefits for mass-customized fabrication and deeper understanding of how different materials can be employed in the same manufacturing system to achieve a range of effective behaviors.

summary This paper documents the computational design methods, digital fabrication strategies, and generative design process for Lumen, winner of MoMA & MoMA PS1’s 2017 Young Architects Program. The project was installed in the courtyard at MoMA PS1 in Long Island City, New York, during the summer of 2017. Two lightweight 3D digitally knitted fabric canopy structures composed of responsive tubular and cellular components employ recycled textiles, photo-luminescent and solar active yarns that absorb and store UV energy, change color, and emit light. This environment offers spaces of respite, exchange, and engagement as a 150 x 75-foot misting system responds to visitors’ proximity, activating fabric stalactites that produce a refreshing micro-climate. Families of robotically prototyped and woven recycled spool chairs provide seating throughout the courtyard. The canopies are digitally fabricated with over 1,000,000 yards of high tech responsive yarn and are supported by three 40+ foot tensegrity towers and the surrounding matrix of courtyard walls. Material responses to sunlight as well as physical participation are integral parts of our exploratory approach to the 2017 YAP brief. The project is mathematically generated through form-finding simulations informed by the sun, site, materials, program, and the material morphology of knitted cellular components. Resisting a biomimetic approach, Lumen employs an analogic design process where complex material behavior and processes are integrated with personal engagement and diverse programs. The comprehensive installation was designed by Jenny Sabin Studio and fabricated by Shima Seiki WHOLEGARMENT, Jacobsson Carruthers, and Dazian with structural engineering by Arup and lighting by Focus Lighting.

summary We present a computationally-based manufacturing process that allows for variable pattern casting through the use of ferrofluid – a mixture of suspended magnetic nanoparticles in a carrier liquid. The capacity of ferrofluid to form intricate spike and labyrinthine packing structures from ferrohydrodynamic instabilities is well recognized in industry and popular science. In this paper we employ these instabilities as a mold for the direct casting of rigid materials with complex periodic features. Furthermore, using a bitmap-based computational workflow and an array of high-strength neodymium magnets with linear staging, we demonstrate the ability to program the macro-scale pattern formation by modulating the magnetic field density within a single cast. Using this approach, it is possible to program specific patterns in the resulting cast tiles at both the micro- and macro-scale and thus generate tiled arrays with predictable halftone-like image features. We demonstrate the efficacy of this approach for a variety of materials typically used in the architecture, engineering, and construction industries (AEC) including epoxys, ceramics, and cements.

title Machine learning for architectural design: Practices and infrastructure

summary In this article, we propose that new architectural design practices might be based on machine learning approaches to better leverage data-rich environments and workflows. Through reference to recent architectural research, we describe how the application of machine learning can occur throughout the design and fabrication process, to develop varied relations between design, performance and learning. The impact of machine learning on architectural practices with performance-based design and fabrication is assessed in two cases by the authors. We then summarise what we perceive as current limits to a more widespread application and conclude by providing an outlook and direction for future research for machine learning in architectural design practice.

summary Our research aims to push the limits of 3D printing towards the structural design and optimization. Additive manufacturing has an unique feature which is printing multi-faced complex geometries as easy as simple ones. Therefore additive manufacturing creates the chance of producing really small scaled complex forms. In a structural network, it can be easily understood that the more geometric variations to respond stress, the more adaptive structure will become to respond structural needs. The structural reaction is to be fictionalized by procedural operations and analysis that will be a tool to design multi-scaled fragmented structures. Those operations is to use the structural analysis and material reactions. Their iteration with the overall geometry will form the geometric generations. However the verification of the generations as outcomes of a real 3D printer is crucial. To verify, the precision of additive manufacturing should be sensitive enough that the structural element will function as it's simulated in computer with the algorithm. The sensitivity is important because, even couple of micro-sized problems can cause bigger ones in the structural element itself. The combination of all these variables can enable an initial geometry, to be able to adapt the stuructural needs in every additive generation.

summary While robotic tools have greatly expanded the scope of computational control and design freedom in architectural assembly, the vast majority of projects involving robotic customization depend on standardized, mass produced components. By relinquishing some design agency to automated systems which respond to on-site material variations, it is possible to produce methods of construction which rely on locally-sourced components with low embodied energy. Such adaptive automation can provide resource efficiency and the aesthetic advantages of natural or reclaimed materials, but can also beget technical challenges of increasing complexity. By expanding design goals to incorporate intuitive collaborative interfaces, technical gaps can be understood even by non-experts, and leveraged towards new forms of creative expression.

This paper presents the results of an interactive installation in which visitors can provide any variety of objects to a collaborative robotic manipulator (UR5) which recognizes part geometry and attempts to construct a dry-stacked wall from the material offerings. A visual and auditory interface provides suggestions and error messages to participants to facilitate an understanding of the acceptable material morphologies which can be used within the constraints of the system.

summary House Block was a temporary housing prototype in East London, UK from April to May 2021. The project constituted the most recent in a series of experiments developing Automated Architecture (AUAR) Labs’ discrete framework for housing production, one which repositions the architect as curator of a system and enables participants to engage with active agency. Recognizing that there is a knowledge gap to be addressed for this reconfiguration of practices to take form, this project centred on making automation and its potential for local communities tangible. This sits within broader calls advocating for a more material alignment of inclusive design with makers and 21st Century making in practice (see, for example, Luck 2018).

House Block was designed and built using AUAR’s discrete housing system consisting of a kit of parts, known as Block Type A. Each block was CNC milled from a single sheet of plywood, assembled by hand, and then post-tensioned on site. Constructed from 270 identical blocks, there are no predefined geometric types or hierarchy between parts. The discrete enables an open-ended, adaptive system where each block can be used as a column, floor slab, wall, or stair—allowing for disconnection, reconfiguration, and reassembly (Retsin 2019). The democratisation of design and production that defines the discrete creates points for alternative value systems to enter, for critical realignments in architectural production.

summary Additive manufacturing enables the fabrication of affordable customisation of construction elements. This paper presents a computational design method developed for 3D printing of unique interlocking ceramic components, which assemble into segmented columns. The fabrication method is ceramic-paste extrusion, robotically placed on semi-cylindrical molds. Material system and fabrication setup contribute to the development of an integrated generative system which includes overall design, assembly logic and printing tool-path. By contextualizing clay extrusion and identifying challenges in bespoke tool-path generation, this paper discusses detailing opportunities in digital fabrication. Finally, it identifies future directions of research in extrusion-based printing.
