title Printing Compound-Curved Sandwich Structures with Robotic Multi-Bias Additive Manufacturing

summary A research team at Florida International University Robotics and Digital Fabrication Lab has developed a novel method for 3d-printing curved open grid core sandwich structures using a thermoplastic extruder mounted on a robotic arm. This print-on-print additive manufacturing (AM) method relies on the 3d modeling software Rhinoceros and its parametric software plugin Grasshopper with Kuka-Parametric Robotic Control (Kuka-PRC) to convert NURBS surfaces into multi-bias additive manufacturing (MBAM) toolpaths. While several high-profile projects including the University of Stuttgart ICD/ITKE Research Pavilions 2014–15 and 2016–17, ETH-Digital Building Technologies project Levis Ergon Chair 2018, and 3D printed chair using Robotic Hybrid Manufacturing at Institute of Advanced Architecture of Catalonia (IAAC) 2019, have previously demonstrated the feasibility of 3d printing with either MBAM or sandwich structures, this method for printing Compound-Curved Sandwich Structures with Robotic MBAM combines these methods offering the possibility to significantly reduce the weight of spanning or cantilevered surfaces by incorporating the structural logic of open grid-core sandwiches with MBAM toolpath printing. Often built with fiber reinforced plastics (FRP), sandwich structures are a common solution for thin wall construction of compound curved surfaces that require a high strength-to-weight ratio with applications including aerospace, wind energy, marine, automotive, transportation infrastructure, architecture, furniture, and sports equipment manufacturing. Typical practices for producing sandwich structures are labor intensive, involving a multi-stage process including (1) the design and fabrication of a mould, (2) the application of a surface substrate such as FRP, (3) the manual application of a light-weight grid-core material, and (4) application of a second surface substrate to complete the sandwich. There are several shortcomings to this moulded manufacturing method that affect both the formal outcome and the manufacturing process: moulds are often costly and labor intensive to build, formal geometric freedom is limited by the minimum draft angles required for successful removal from the mould, and customization and refinement of product lines can be limited by the need for moulds. While the most common material for this construction method is FRP, our proof-of-concept experiments relied on low-cost thermoplastic using a specially configured pellet extruder. While the method proved feasible for small representative examples there remain significant challenges to the successful deployment of this manufacturing method at larger scales that can only be addressed with additional research. The digital workflow includes the following steps: (1) Create a 3D digital model of the base surface in Rhino, (2) Generate toolpaths for laminar printing in Grasshopper by converting surfaces into lists of oriented points, (3) Generate the structural grid-core using the same process, (4) Orient the robot to align in the direction of the substructure geometric planes, (5) Print the grid core using MBAM toolpaths, (6) Repeat step 1 and 2 for printing the outer surface with appropriate adjustments to the extruder orientation. During the design and printing process, we encountered several challenges including selecting geometry suitable for testing, extruder orientation, calibration of the hot end and extrusion/movement speeds, and deviation between the computer model and the physical object on the build platen. Physical models varied from their digital counterparts by several millimeters due to material deformation in the extrusion and cooling process. Real-time deviation verification studies will likely improve the workflow in future studies.

summary Advances in computational design and robotic building methods have the potential to enable architects to author more sustainable, efficient, and geometrically varied systems that shape our built environment. To fully harness this potential, the inherent relationship of design and building processes requires a fundamental shift in the way we design and how we build. High degree of customization in architectural projects and constantly changing conditions of construction environments pose significant challenges for the implementation of automated construction machines. Beyond traditional, human-inspired, industrial robotic building methods, we present a distributed robotic system where the robotic builders are designed in direct relationship with the material and architecture they assemble. Modular, collaborative, single axis robots are designed to utilize standardized timber struts as a basic building material, and as a part of their locomotion system, to create large-scale timber structures with high degrees of differentiation. The decentralized, multi-robot system uses a larger number of simple machines that collaborate in teams to work in parallel on varying tasks such as material transport, placement, and fixing. The research explores related architectural and robotic typologies to create timber structures with novel aesthetics and performances.

title Meeting in the middle: Hybrid clay three-dimensional fabrication processes for bio-reef structures

summary Despite the relative accessibility of clay, its low cost and reputation as a robust and sustainable building material, clay three-dimensional printing remains an under-utilized digital fabrication technique in the production of architectural artefacts. Given this, numerous research projects have sought to extend the viability of clay three-dimensional digital fabrication by streamlining and automating workflows through computational methods and robotic technologies in ways that afford agency to the digital and machinic processes over human bodily skill. Three-dimensional printed clay has also gained prominence as a resilient material well suited to the design and fabrication of artificial reef and habitat- enhancing seawall structures for coastal marine environments depleted and disrupted by human activity, climate change and pollution. Still, these projects face similar challenges when three-dimensional printing complex forms from the highly plastic and somewhat unpredictable feed material of clay. In response, this article outlines a research project that seeks to improve the translation of complex geometries into physical clay artefacts through additive three- dimensional printing processes by drawing on the notion of digital craft and giving focus to human–machine interaction as a collaborative practice. Through the case study of the 1:1 scale fabrication of a computationally generated bio-reef structure using clay as a feed material and a readily available Delta Potterbot XLS-2 ceramic printer, the research project documents how, by exploiting the human ability to intuitively handle clay and adapt, and the machine’s ability to work efficiently and with precision, humans and machines can fabricate together . With the urgent need to develop more sustainable building practices and materials, this research contributes valuable knowledge of hybrid fabrication processes towards extending the accessibility and viability of clay three-dimensional printing as a resilient material and fabrication system.

summary This paper presents a 3D Concrete Printing (3DCP) experiment at the full scale of virtualarchitectural bodies developed through a computational technique based on the use of Cellular Automata (CA). The theoretical concept behind this technique is the decoding of errors in form generation and the invention of a process that would recreate the errors as a response to optimization (Adilenidou 2015). The generative design process established a family of structural and formal elements whose proliferation is guided through sets of differential grids (multi-grids) leading to the build-up of large span structures and edifices, for example, a cathedral. This tooling system is capable of producing, with specific inputs, a large number of outcomes in different scales. However, the resulting virtual surfaces could be considered as "unprintable" either due to their need of extra support or due to the presence of many cavities in the surface topology. The above characteristics could be categorized as errors, malfunctions, or undesired details in the geometry of a form that would need to be eliminated to prepare it for printing. This research project attempts to transform these "fabrication imprecisions" through new 3DCP techniques into factors of robustness of the resulting structure. The process includes the elimination of the detail / "errors" of the surface and their later reinsertion as structural folds that would strengthen the assembly. Through this process, the tangible outputs achieved fulfill design and functional requirements without compromising their structural integrity due to the manufacturing constraints.

summary Metal joints play a relevant role in space frame constructions, being responsible for large amount of the overall material and fabrication cost. Space frames which are constructed with standardized metal joints are constrained to repetitive structures and topologies. For customized space frames, the fabrication of individual metal joints still remains a challenge. Traditional fabrication methods such as sand casting are labour intensive, while direct 3D metal printing is too expensive and slow for the large volumes needed in architecture.This research investigates the use of Binder Jetting technology to 3D print sand molds for casting bespoke metal joints in architecture. Using this approach, a large number of custom metal joints can be fabricated economically in short time. By automating the generation of the joint geometry and the corresponding mold system, an efficient digital process chain from design to fabrication is established. Several design studies for cast metal joints are presented. The approach is successfully tested on the example of a full scale space frame structure incorporating almost two hundred custom aluminum joints.

summary This paper is part of an ongoing research project on flexible molds for use in concrete fabrication. It continues and advances the concept of adjustable molds by creating a flexible system to produce a variety of concrete grid-joints. This reusable and adaptive mold streamlines the process of fabricating inherently diverse nodal joints without the need for cost-intensive mass-customization methods. The paper also proposes a novel way to cope with some of the significant drawbacks of similar mold techniques that have been explored and found wanting in similar projects. The technique used for the mold in the current research is inspired by a flexible mechanism that has been implemented in other manufacturing contexts, such as expansion joints and bendable straws. The outcomes of the project are a platform called “Flexi-node” and relevant software components that allow users to computationally design and fabricate a great variety of concrete joints for grid structures, using just one mold, with minimum material waste and no distortion from hydrostatic pressure.

summary The following article extends and tests computational methodologies of design to consider Finite Element Analysis in the creation of optimized infill structures based on regular and semi-regular patterns that comply with the geometrical constraints of deposition. The Stress-Deformation relationship manifested in Finite Element Analysis is structured in order to influence the geometrical arrangement of the complex spatial infill. The research presents and discusses a program of performance informed infill design, and validates the generalizability of a method of internalizing and automating Finite Element Method (FEM) processing in Fused Deposition Modeling (FDM) workflows, and tests manufacturability of the methods through its ability to handle the FDM process constraints of FEM influenced intricate geometries.

summary This paper presents a strategy for implementing computational methods in education to solve specific project related research challenges. In our case, we investigate novel solutions for Organic Photovoltaic Carrier Systems. Therefore, environmental forces (especially the sun and shade) are important design drivers in all projects. Whilst the individual projects are limited to one semester, it is our aim to advance and accumulate these patches within a longer-term research strategy. Especially design-build projects that include digital fabrication often require a skillset not always available in a design studio environment. Providing simple parametric patches frees up time for creative investigations and allows tackling projects that are more complex. In the following, we will present and discuss a series of patches developed over the course of five projects that became our case studies. We conclude, by identifying relevant aspects that might be generalized and evaluate our insights for others.

summary Reciprocal Frame (RF) is a constructive system typically applied with timber, since it is composed by discrete elements with short dimensions. It allows the construction of large spans and complex geometries. This kind of structure has been addressed by recent research projects that aim to produce it using computational tools and digital fabrication techniques. Moreover, the enhancement of these technologies enabled the integration of simulations of biological processes into the design process as a way to obtain better and optimal results, which is known as Biomimetics. This paper describes the development of a spatial structure that combines the principles of RF and the assembly process of natural agents, such as birds, in a digital environment. The tools used for the generation of the structure were Rhinoceros, Grasshopper and different add-ons, such as Culebra, Kangaroo, Pufferfish and Weaverbird.

summary This paper presents a novel method based in Multi-Agent Based Simulation (MABS), Cloud Computing, and the combination of big data analytics and IoT. The method performs in two layers: it assists designers with information coming from previews of projects and surroundings, and, it automates some procedures according to parameters and interactions between agents. The first part of this paper briefly describes the state of the art and challenges of the real estate market. The second chapter highlight gaps and future challenges in design practice, and in the third chapter, it introduces the method. To conclude, in the last part, this concept is analyzed through a pilot project under development in our institution.

summary This paper presents a novel approach for the creation of metal lightweight self-supporting structures through the employment of metal kerfing and robotic sheet panel expansion. Research objectives focus on the synthesis of material behavior on a local scale and the structural performance on a global scale via advanced computational and robotic methods. There are inherent structural properties to expanded metal sheets which can be employed to achieve an integrated building system without the need for a secondary supporting structure. A computational workflow that integrates Finite Element Analysis, geometrical optimization, and robotic toolpath planning has been developed. This workflow is informed by the parameters of material experimentation on sheet metal kerfing and robotic sheet metal expansion on the local panel scale. The proposed methodology is applied on a range of panels with a custom-built robotic fabrication setup for the design, fabrication, and assembly of a one-to-one scale working prototype.

summary This article explains the evolution towards the subject of digital fabrication of thin shell structures, searching for the computational design techniques which allow to implement biological pattern mechanisms for efficient fabrication procedures. The method produces data sets in order to analyse and evaluate parallel alternatives of branching topologies, segmentation patterns, material usage, weight and deflection values as a user learning process. The importance here is given to the selection of the appropriate attributes, referring to which specific geometric characteristics of the parametric model are affecting each other and with what impact. The outcomes are utilized to train an Artificial Neural Network to predict new building information based on new combinations of desired parameters so that the user can decide and adjust the design based on the new information.

summary This paper examines the potential of User Interfaces (UI) and sensor feedback to develop an intuitive design and fabrication process utilizing granular jamming. By taking advantage of the variable stiffness of granular jamming over time, an adaptive fabrication process is presented in which various structures are formed from individual jammed components which can weave or interlock in an overall system. A User Interface (UI) is developed as a design tool which would enable interactive design decisions and operations, based on pre-designed formal and tectonic strategies. The project has four research trajectories that are developed in parallel: (1) material system research; (2) development of an ad hoc digital recording system; (3) creation of a computational library that stores users' iterations; and (4) development of a User Interface (UI) that enables users' interaction with the computational library.

summary With academic curricula for architectural education increasingly packed with new and expanding fields of inquiry, questions emerge on how to incorporate the ever-growing number of subjects that tackle the use of computational tools for design and delivery. This paper analyses approaches to blended learning under a semi-flipped classroom model where learning content gets divided into complementary in-class and online components. The author describes the epistemological challenges in curating the blended-learning mix and discusses ways to optimise learning outcomes while minimising the effort for custom content-development of training material. Two subjects taught at the author's home institution (one in Computational Design and the other for BIM education) serve as case studies to test the flipped classroom approach and to derive feedback from students about their preferred method of delivery.

summary The potential of parametric associative models to explore large ranges of different designs is limited by our ability to manually create and modify them. While computation has been successfully used to generate variations by optimizing input parameters, adding or changing ‘components’ and ‘links’ of these models has typically been manual and human driven. The intellectual overhead and challenges of manually creating and maintaining complex parametric models has limited their usefulness in early stages of design exploration, where a quicker and wider design search is preferred. Recent methods called Meta Parametric Design using Cartesian Genetic Programming (CGP) specifically tailored to operate on parametric models, allows computational generation and topological modification for parametric models. This paper proposes the refinement of Meta Parametric techniques to quickly generate and manipulate models with a higher level of control than existing; enabling a more natural human centric user-directed design exploration process. Opening new possibilities for the computer to act as a co-creator: able to generate its own novel solutions, steered at a high-level by user(s) and able to develop convergent or divergent solutions over an extended interaction session, replicating in a faster way a human design assistant.

summary The paper presents research for wind-responsive architecture. The main objective is the digital design methodology incorporating the dynamic, fluctuating wind flow into the shape-generating process of architectural envelopes. These computational studies are advanced and informed through physical prototyping models, allowing a hybrid method approach. The negative impacts of the wind at the building scale (wind loads), as well as urban scale (wind discomfort), can be avoided and even transformed into an advantage by incorporating the local wind conditions to the process of creating architectural envelopes with adaptive structures. The paper proposes a tensegrity-membrane system which, when exposed to the dynamic wind flow, enables a local passive shape adaptation. Thus, the action of the wind pressure transforms the shape of the building envelope to an unsmoothed, dimpled surface. As a consequence, the aerodynamic properties of the building are modified, which contributes to reducing wind suction and drag force. Moreover, the slight shape change materializes and articulates the immaterial wind phenomena. For a better understanding of the dynamic geometric properties, one unit of the wind-responsive envelope is tested through simulations, and through physical prototypes. The idea and material-geometric studies are subsequently applied in a specific case study, including a designed building envelope in an industrial silo cluster in Stockholm.

summary In the quest to achieve the ambitious climate and clean energy targets the broad implementation of Integrated Photovoltaics (BIPV) is one of the keys. Photovoltaic (PV) modules can be installed above or on current roofing or traditional wall structures. In addition, BIPV devices substitute the skin of the exterior construction frame, i.e. the weather screen, thus simultaneously acting as both a climate screen and an energy producing source. However, while the integral planning strategy to building projects promotes the effective execution of BIPV, the limitation lies in the absence of both instruments and easy-to-use planning aid guidelines, particularly by non-PV experts in the early design stage. This study presents computational methods that help to quickly analyze the BIPV potential for a given building project and to suggest the optimal economical amount and location of the panels based on the building's energy demand profile.

summary The ongoing research presented in this paper lies on the threshold between computational design and digital fabrication with a strong focus on emergent techniques for environmental design. The main hypothesis is, that with an increasing granularity of thermal comfort - observing a trend towards more heterogeneous indoor microclimates – new design challenges arise. Architectural fabrics will be required to communicate indoor climate conditions to the inhabitants, to maintain high levels of thermal comfort locally but specifically. This research investigates a novel generative design methodology, which links computational fluid dynamics simulations, robotic fabrication and material-inert performances. The resulting environmentally active panels respond to climatic conditions and by this communicate parameters of thermal comfort, such as temperature, airflow, and humidity, to the inhabitants. This paper presents a digital design workflow, a prototype for a thermochromic panel, and speculates on potential development. Communicating invisible parameters of thermal comfort to users is a crucial requirement when designing large continuous indoor volumes, when blurring the dichotomous duality of inside and outside and when designing highly porous architecture.

title A shared realities workflow for interactive design using virtual reality and three-dimensional depth sensing

summary This article presents the ongoing development and testing of a “shared realities” computational workflow to support iterative user-centered design with an interactive system. The broader aim is to address the challenges associated with observing and recording user interactions within the context of use for improving the performance of an interactive system. A museum installation is used as an initial test bed to validate the following hypothesis: by integrating three- dimensional depth sensing and virtual reality for interaction design and user behavior observations, the shared realities workflow provides an iterative feedback loop that allows for remote observations and recordings for faster and effective decision-making. The methods presented focus on the software development for gestural interaction and user point cloud observations, as well as the integration of virtual reality tools for iterative design of the interface and system performance assessment. Experimental testing demonstrates viability of the shared realities workflow for observing and recording user interaction behaviors and evaluating system performance. Contributions to computational design, technical challenges, and ethical considerations are discussed, as well as directions for future work.
