summary Stereoform Slab is both a pavilion and a prototype - an exhibition for the 2019 Chicago Architectural Biennial. It is an experiment in how digital form-finding and robotics can be leveraged to rethink the future of concrete construction. Stereoform Slab examines the role of one of the most ubiquitous horizontal elements in the city - the concrete slab, also the most common element in contemporary construction. Using smarter forming systems - in this case, a ruled-surface-derived, robotic hotwire process - the Stereoform Slab prototype proved that the amount of material used and waste generated could be minimized without increasing construction complexity, by about 20% over a conventional system. Stereoform also extends the conventional concrete span (column spacing), specifically in Chicago, from 30’ to 45’. In developing a concrete forming system that affords added flexibility without increasing construction costs, it is possible to reduce embodied carbon significantly. The method allows reducing carbon in buildings that aren’t typically the subject of advanced architectural design or rigorous optimization – conventional buildings that compose a majority of our built environment, and its respective contributions to global carbon emissions. Stereoform is the result of a multi-objective design optimization process. Optimal materialization, according to the compressive/tensile physics present in beam design, was balanced against the fabrication constraints of a singularly ruled-surface, which enables fast form-making using robotic hotwire cutting. SOM and Autodesk collaborated to mirror the approach developed to optimize Stereoform slab as a pavilion, to the building scale, using the multi-objective optimization platform Refinery. Project Refinery allowed the team to create a hyper-responsive system design that could adapt to any number of varying programmatic conditions and loading patterns. The development of this approach is a crucial step in making optimization techniques flexible enough to balance the number of competing parameters in the design process available and accessible to a broader design audience within architecture and engineering.

summary This paper presents a 3D Concrete Printing (3DCP) experiment at the full scale of virtualarchitectural bodies developed through a computational technique based on the use of Cellular Automata (CA). The theoretical concept behind this technique is the decoding of errors in form generation and the invention of a process that would recreate the errors as a response to optimization (Adilenidou 2015). The generative design process established a family of structural and formal elements whose proliferation is guided through sets of differential grids (multi-grids) leading to the build-up of large span structures and edifices, for example, a cathedral. This tooling system is capable of producing, with specific inputs, a large number of outcomes in different scales. However, the resulting virtual surfaces could be considered as "unprintable" either due to their need of extra support or due to the presence of many cavities in the surface topology. The above characteristics could be categorized as errors, malfunctions, or undesired details in the geometry of a form that would need to be eliminated to prepare it for printing. This research project attempts to transform these "fabrication imprecisions" through new 3DCP techniques into factors of robustness of the resulting structure. The process includes the elimination of the detail / "errors" of the surface and their later reinsertion as structural folds that would strengthen the assembly. Through this process, the tangible outputs achieved fulfill design and functional requirements without compromising their structural integrity due to the manufacturing constraints.

The AR display overlays part numbers, bending sequences, expected geometry, and robot movements in real time as the robot fabrication is occurring. For assembly purposes, part numbers, centerlines, and their expected positional relationships are projected via quick response (QR) codes spatially tracked by the Microsoft Hololens 2 (Microsoft 2019). This is crucial due to the length and self-similarity of complex multi-planar parts that make them difficult to distinguish and orient correctly. Leveraging augmented reality technology and robotic fabrication uncovers a novel material expression in tubular structures with bundles, knots, and interweaving (Figure 1).

summary Excessive use of aggregate materials and metals in construction should be balanced by increasing use of construction materials from annually renewable resources based on natural lignocellulosic fibers. Parametric design tools gave here a possibility of using an alternative newly developed biocomposite material, for realization of complex geometries. Contemporary digital fabrication tools have enabled precise manufacturing possibilities and sophisticated geometry-making to take place that helped in obtaining high structural behavior of the overall global geometry of the discussed project. This paper presents a process of realizing an experimental structure made from Natural Fiber-Reinforced Polymers (NFRP)- also referred to as biocomposites, which were synthesized from lignocellulosic flexible core reinforced by 3D-veneer layers in a closed-moulding vacuum-assisted process. The biocomposite sandwich panels parameters were developed and defined before the final properties were imbedded in the parametric model. This paper showcases the multi-disciplinarity work between architects, structural engineers and material developers. It allowed the architects to work on the material development themselves and enabled to apply a new created design philosophy by the first author, namely applying ‘Materials as a Design-Tool’. The erected biocomposite segmented shell construction allowed a 1:1 validation for the whole design process, material development and the digital fabrication processes applied. The whole development has been reached after merging an ongoing industrial research project results with academic education at the school of architecture in Stuttgart-Germany.

summary Despite, the innovation of additive manufacturing (AM) technology, and in spite of the existence of natural bio-materials offering notable mechanical properties, materials used for AM are not necessarily more sustainable than materials used in traditional manufacturing. Furthermore, potential material savings may be partially overshadowed by the relative toxicity of the material and binders used for AM during fabrication and post-fabrication processes, as well as the energy usage necessary for the production and processing workflow. Soil as a building material offers a cheap, sustainable alternative to non-biodegradable material systems, and new developments in earth construction show how earthen buildings can create light, progressive, and sustainable structures. Nevertheless, existing large-scale earthen construction methods can only produce highly simplified shapes with rough detailing. This research proposes to use robotic additive manufacturing processes to overcome current limitations of constructing with earth, supporting complex three-dimensional geometries, and the creation of novel organic composites. More specifically the research focuses on robotic binder-jetting with granular bio-composites and non-toxic binding agents such as hydrogels. This paper is divided into two main sections: (1) biodegradable material system, and (2) multi-move robotic process, and describes the most crucial fabrication parameters such as compaction pressure, density of binders, deposition strategies and toolpath planning as well as identifying the architectural implications of using this novel biodegradable fabrication process. The combination of soil and hydrogel as building material shows the potential of a fully reversible construction process for architectural components and foresees its potential full-scale architectural implementations.

summary Print-Cast Concrete investigates concrete 3D printing utilizing robotically fabricated recyclable green sand molds for the fabrication of thin shell architecture. The presented process expedites the production of doubly curved concrete geometries by replacing traditional formwork casting or horizontal corbeling with spatial concrete arching by developing a three-dimensional extrusion path for deposition. Creating robust non-zero Gaussian curvature in concrete, this method increases fabrication speed for mass customized elements eliminating two-part mold casting by combining robotic 3D printing and extrusion casting. Through the casting component of this method, concrete 3D prints have greater resolution along the edge condition resulting in tighter assembly tolerances between multiple aggregated components. Print-Cast Concrete was developed to produce a full-scale architectural installation commissioned for Exhibit Columbus 2019. The concrete 3D printed compression shell spanned 12 meters in length, 5 meters in width, and 3 meters in height and consisted of 110 bespoke panels ranging in weight of 45 kg to 160 kg per panel. Geometrical constraints were determined by the bounding box of compressed sand mold blanks and tooling parameters of both CNC milling and concrete extrusion. Using this construction method, the project was able to be assembled and disassembled within the timeframe of the temporary outdoor exhibit, produce <1% of waste mortar material in fabrication, and utilize 60% less material to construct than cast-in-place construction. Using the sand mold to contain geometric edge conditions, the Print-Cast technique allows for precise aggregation tolerances. To increase the pavilions resistance to shear forces, interlocking nesting geometries are integrated into each edge condition of the panels with .785 radians of the undercut. Over extruding strategically during the printing process casts the undulating surface with accuracy. When nested together, the edge condition informs both the construction logic of the panel’s placement and orientation for the concrete panelized shell.

summary This paper presents an innovative approach on designing large-scale spatial structure with automated robotic 3D-printing. The incipient design approach mainly focused on optimizing structural efficiency at an early design stage by transform the object into a discrete system, and the elements in this system contains unique structural parameters that corresponding to its topology results of stiffness distribution. Back in 2017, the design team already implemented this concept into an experimental project of Cloud Pavilion in Shanghai, China, and the 3D-printed spatial structure was partitioned into five zones represent different level of structure stiffness and filled with five kinds of unit toolpath accordingly. Through further research, an upgrade version, the project of Cloud Pavilion 2.0 is underway and will be completed in January 2019. A detailed description on innovative printing toolpath design in this project is conducted in this paper and explains how the toolpath shape effects its overall structural stiffness. This paper contributes knowledge on integrated design in the field of robotic 3D-printing and provides an alternative approach on robotic toolpath design combines with the optimized topological results.

summary This research showcases the integrated design process and development of an ultra-light-weight, composite dome structure as a case study for the investigation of high-performance, long-span, fibre-reinforced-polymer (FRP) based building systems. Particular emphasis is given to the exploration of design strategies and the exposure of multidirectional flows of information across different fields under the premise of going beyond preliminary investigations on a demonstrator level, towards full scale architectural applications. Building upon previous research in the realm of lightweight fiber composites conducted at the University of Stuttgart, novel design strategies and fabrication methods are discussed. Based on the design and development of the Buga Fibre Pavilion for the Heilbronn Bundesgartenschau 2019, previously prototypically tested processes are further developed and implemented at a larger scale which attempt to reduce the necessary formwork to a minimum while achieving a flexible and scalable building system.

summary The Philips Pavilion by Le Corbusier and Jannis Xenaquis was a landmark project in thin shell concrete construction, only made possible by an experimental precasting strategy that deeply defined the architectural character of the hyperbolic paraboloid surfaces of the pavilion. Using this historic precedent this research presents a reinterpretation of the design of the Philips Pavilion, specifically tailored for Robotic Hot Wire Cutting technologies and a layered mold system, combining speed and material optimization towards more sustainable concrete construction processes. By documenting the realization of an experimental prototype at a 1:2 scale, this paper demonstrates the feasibility of the proposed strategy and its value in comparison with existing construction scale digital fabrication technologies for concrete.

summary In architecture, the use of Additive Manufacturing (AM) technologies has been typically undermined by the long production time, elevated cost to manufacture parts and the low mechanical properties of 3D printed components. As AM becomes faster cheaper and stronger, opportunities for architectures that make creative use of AM to produce functional architectural pieces are emerging. In this paper, we propose and discuss the application of metal AM in complex space frames and the theoretical and practical implications. A functional lightweight metal table by the authors support our hypothesis that AM has a clear application in architecture and furniture design, and that space frames constitutes a promising structural typology. Specifically, we investigate how AM using metal as a material can be used in the application of fabrication of complex space frame structure components and connection details. The paper presents background research and our contribution to the digital design tools, the manufacturing and assembly processes, and the analysis of the performances of a parametrically designed and digitally fabricated large meeting table. Insights from this paper are deployed in an architectural scale project, AIRMesh, a metal 3D-printed pavilion set in the greenery of Gardens by the Bay, Singapore.

summary This paper shows a design and building application of an innovative structure concept which is developed by the authors. The long-span shell structure (8m*10m*2.5m) built with 1.5mm thin aluminum sheets demonstrates the possibility to apply bending-active structures with flexible thin sheet material in shell structures to enhance the global and local stiffness. The structure is mainly originated from the curved-crease-folding technique which enhances the structural stiffness by introducing curvature to the surfaces. The Y-shape structural elements define the basic geometrical rules and find its global double-curved geometry via the folding of the three lateral ribs. The full-scale prototype and its design and fabrication techniques show a design framework of the structure from its form-finding, surface optimization, robotic simulated fabrication to the final full-scale assembly. As a pioneer pavilion in a research workshop, students' design with diverse forms also show the widely possible application of this structural concept.

title Active membranes: 3D printing of elastic fibre patterns on pre-stretched textiles

summary There has been a steady growth, over several decades, in the deployment of fabrics in architectural applications; both in terms of quantity and variety of application. More recently, three-dimensional printing and additive manufacturing have added to the palette of technologies that designers in architecture and related disciplines can call upon. Here, we report on research that brings those two technologies together – the development of active membrane elements and structures. We show how these active membranes have been achieved by laminating three-dimensional printed elasto-plastic fibres onto pre-stretched textile membranes. We report on a set of experimentations involving one-, two- and multi-directional geometric arrangements that take TPU 95 and polypropylene filaments and apply them to Lycra textile sheets, to form active composite panels. The process involves a parameterised design, actualised through a fabrication process including stress-line simulation, fibre pattern three-dimensional printing and the lamination of embossed patterns onto a pre-stretched membrane; followed by the release of tension afterwards in order to allow controlled, self-generation of the final geometry. Our findings document the investigation into mapping between the initial two-dimensional geometries and their resulting three-dimensional doubly curved forms. We also reflect on the products of the resulting, partly serendipitous, design process.

summary This paper examines a novel, integrated and collaborative approach to design and fabrication, enabled through Mixed Reality. In a bespoke fabrication process, the design is controlled and altered by users in holographic space, through a custom, multi-modal interface. Users input is live-streamed and channeled to 3D modelling environment,on-demand robotic fabrication and AR-guided assembly. The Holographic Interface is aimed at promoting man-machine collaboration. A bespoke pipeline translates hand gestures and audio into CAD and numeric fabrication. This enables non-professional participants engage with a plethora of novel technology. The feasibility of Mixed Reality for architectural workflow was tested through an interactive installation for the makeCity Berlin 2018 festival. Participants experienced with on-demand design, fabrication an AR-guided assembly. summary This paper presents an innovative approach to the design and fabrication of three-dimensional objects from single-piece flat sheets, inspired by the origami technique of twist-closing. While in origami twist-closing is merely used to stabilize a cylindrical or spherical structure, ensuring it maintains its shape, this research investigates the potential of twist-closing as a multi-functional mechanism that also activates and controls the transformation of a planar surface into a predesigned three-dimensional form. This exploration is directed towards an intended application to stiff and brittle sheet materials that are difficult to shape through other processes. The methods we have developed draw mainly upon principles of lattice kirigami and laminar reciprocal structures. These are reflected in a workflow that integrates digital form-generation and fabrication-rationalization techniques to reference and apply these principles at every stage. Significant capabilities of the developed methodology include: (1) achievement of pseudo-double-curvature with brittle, stiff sheet materials; (2) stabilization in a 3D end-state as a frameless self-contained single-element laminar reciprocal structure—essentially a compliant mechanism; and (3) an ability to pre-encode 3D assembly constraints in a 2D cutout pattern, which guides a moldless fabrication process. The paper reviews the precedent geometric techniques and principles that comprise this method of 3D surface fabrication and describes a sample deployment of the method as applied to the design of laminar modules made of high-pressure laminate (HPL).

summary This paper presents a novel method based in Multi-Agent Based Simulation (MABS), Cloud Computing, and the combination of big data analytics and IoT. The method performs in two layers: it assists designers with information coming from previews of projects and surroundings, and, it automates some procedures according to parameters and interactions between agents. The first part of this paper briefly describes the state of the art and challenges of the real estate market. The second chapter highlight gaps and future challenges in design practice, and in the third chapter, it introduces the method. To conclude, in the last part, this concept is analyzed through a pilot project under development in our institution.

summary A research team at Florida International University Robotics and Digital Fabrication Lab has developed a novel method for 3d-printing curved open grid core sandwich structures using a thermoplastic extruder mounted on a robotic arm. This print-on-print additive manufacturing (AM) method relies on the 3d modeling software Rhinoceros and its parametric software plugin Grasshopper with Kuka-Parametric Robotic Control (Kuka-PRC) to convert NURBS surfaces into multi-bias additive manufacturing (MBAM) toolpaths. While several high-profile projects including the University of Stuttgart ICD/ITKE Research Pavilions 2014–15 and 2016–17, ETH-Digital Building Technologies project Levis Ergon Chair 2018, and 3D printed chair using Robotic Hybrid Manufacturing at Institute of Advanced Architecture of Catalonia (IAAC) 2019, have previously demonstrated the feasibility of 3d printing with either MBAM or sandwich structures, this method for printing Compound-Curved Sandwich Structures with Robotic MBAM combines these methods offering the possibility to significantly reduce the weight of spanning or cantilevered surfaces by incorporating the structural logic of open grid-core sandwiches with MBAM toolpath printing. Often built with fiber reinforced plastics (FRP), sandwich structures are a common solution for thin wall construction of compound curved surfaces that require a high strength-to-weight ratio with applications including aerospace, wind energy, marine, automotive, transportation infrastructure, architecture, furniture, and sports equipment manufacturing. Typical practices for producing sandwich structures are labor intensive, involving a multi-stage process including (1) the design and fabrication of a mould, (2) the application of a surface substrate such as FRP, (3) the manual application of a light-weight grid-core material, and (4) application of a second surface substrate to complete the sandwich. There are several shortcomings to this moulded manufacturing method that affect both the formal outcome and the manufacturing process: moulds are often costly and labor intensive to build, formal geometric freedom is limited by the minimum draft angles required for successful removal from the mould, and customization and refinement of product lines can be limited by the need for moulds. While the most common material for this construction method is FRP, our proof-of-concept experiments relied on low-cost thermoplastic using a specially configured pellet extruder. While the method proved feasible for small representative examples there remain significant challenges to the successful deployment of this manufacturing method at larger scales that can only be addressed with additional research. The digital workflow includes the following steps: (1) Create a 3D digital model of the base surface in Rhino, (2) Generate toolpaths for laminar printing in Grasshopper by converting surfaces into lists of oriented points, (3) Generate the structural grid-core using the same process, (4) Orient the robot to align in the direction of the substructure geometric planes, (5) Print the grid core using MBAM toolpaths, (6) Repeat step 1 and 2 for printing the outer surface with appropriate adjustments to the extruder orientation. During the design and printing process, we encountered several challenges including selecting geometry suitable for testing, extruder orientation, calibration of the hot end and extrusion/movement speeds, and deviation between the computer model and the physical object on the build platen. Physical models varied from their digital counterparts by several millimeters due to material deformation in the extrusion and cooling process. Real-time deviation verification studies will likely improve the workflow in future studies.

summary The benefits of additive manufacturing technologies for the production of customized construction elements has been well documented for several decades. Multi-material additive manufacturing (MM-AM) enhances these capacities by introducing region-specific characteristics to printed objects. Several examples of the production of multi-material assemblies, including functionally-graded materials (FGMs) exist at the architectural scale, but none are known for ceramics. Factors limiting the development and application of this production method include the cost and complexity of existing MM-AM machinery, and the lack of a suitable computational workflow for the production of MM-AM ceramics, which often relies on a continuous linear toolpath. We present a method for the MM-AM of paste-based ceramics that allows for unique material expressions with relatively simple end-effector design. By borrowing methods of co-extrusion found in other industries and incorporating a 4th axis of motion into the printing process, we demonstrate a precisely controlled MM-AM deposition strategy for paste-based ceramics. We present a computational workflow for the generation of toolpaths, and describe full-body tiles and 3D artifacts that can be produced using this method. Future process refinements include the introduction of more precise control of material gradation and refinements to material composition for increased element functionality.

summary The research presented in this paper is part of a larger body of emerging research into embedding autonomy in the built environment. We develop a framework for designing and implementing effective autonomous architecture defined by three key properties: situated and embodied agency, facilitated variation, and intelligence.We present a novel application of Deep Reinforcement Learning to learn adaptable behaviours related to autonomous mobility, self-structuring, self-balancing, and spatial reconfiguration. Architectural robotic prototypes are physically developed with principles of embodied agency and facilitated variation. Physical properties and degrees of freedom are applied as constraints in a simulated physics-based environment where our simulation models are trained to achieve multiple objectives in changing environments. This holistic and generalizable approach to aligning deep reinforcement learning with physically reconfigurable robotic assembly systems takes into account both computational design and physical fabrication. Autonomous Robotic Tensegrity (ART) is presented as an extended case study project for developing our methodology. Our computational design system is developed in Unity3D with simulated multi-physics and deep reinforcement learning using Unity’s ML-agents framework. Topological rules of tensegrity are applied to develop assemblies with actuated tensile members. Single units and assemblies are trained for a series of policies using reinforcement learning in single-agent and multi-agent setups. Physical robotic prototypes are built and actuated to test simulated results.

summary The use of programming languages in design opens up unexplored and previously unworkable territories, mainly, in conventional architectural practice. In the 1990s, languages of continuity, smoothness and seamlessness dominated the architectural inquiry with the CNC milling machine as its manufacturing tool. Today’s computational design and fabrication technology look at languages of synthesis of fragments or particles, with the 3D printer as its fabrication archetype. Fundamental to this idea is the concept of resolution– the amount of information stored at any localized region. Construction of a shape is then based on multiple regions of resolution. This paper explores a novel design methodology that takes this concept of resolutions on discrete elements as a design driver for architectural practice. This research has been tested primarily through additive manufacturing techniques.
