summary This paper presents a novel approach for the creation of metal lightweight self-supporting structures through the employment of metal kerfing and robotic sheet panel expansion. Research objectives focus on the synthesis of material behavior on a local scale and the structural performance on a global scale via advanced computational and robotic methods. There are inherent structural properties to expanded metal sheets which can be employed to achieve an integrated building system without the need for a secondary supporting structure. A computational workflow that integrates Finite Element Analysis, geometrical optimization, and robotic toolpath planning has been developed. This workflow is informed by the parameters of material experimentation on sheet metal kerfing and robotic sheet metal expansion on the local panel scale. The proposed methodology is applied on a range of panels with a custom-built robotic fabrication setup for the design, fabrication, and assembly of a one-to-one scale working prototype.

summary The intent of this research is to study potential improvements and optimizations in the context of robotic fabrication paired with Augmented Reality (AR), leveraging the technology in the fabrication of the individual part, as well as guiding the larger assembly process. AR applications within the Architecture, Engineering, and Construction (AEC) industry have seen constant research and development as designers, fabricators, and contractors seek methods to reduce errors, minimize waste, and optimize efficiency to lower costs (Chi, Kang, and Wang 2013). Recent advancements have made the technology very accessible and feasible for use in the field, as demonstrated by seminal projects such as the Steampunk Pavilion in Tallinn, Estonia (Jahn, Newnham, and Berg 2022). These types of projects typically improve manual craft processes. They often provide projective guidelines, and make possible complex geometries that would otherwise be painstakingly slow to complete and require decades of artisanal experience (Jahn et al. 2019). Building upon a previously developed robotic tube bending workflow, our research implements a custom AR interface to streamline the bending process for multiple, large, complex parts with many bends, providing a pre-visualization of the expected fabrication process for safety and part-verification purposes. We demonstrate the utility of this AR overlay in the part fabrication setting and in an inadvertent, human-robot, collaborative process when parts push the fabrication method past its limits. The AR technology is also used to facilitate the assembly process of a spatial installation exploring a unique aesthetic with subtle bends, loops, knots, bundles, and weaves utilizing a rigid tube material.

summary The research presented in this paper explores a novel tactile sensor technology for architectural assembly tasks. In order to enable robots to interact both with humans and building elements, several robot control strategies had to be implemented. Therefore, we developed a communication interface between the architectural design environment, a tactile sensor and robot controllers. In particular, by combining tactile feedback with real-time gripper and robot control algorithms, we demonstrate grasp adaptation, object shape and texture estimation, slip and contact detection, force and torque estimation. We investigated the integration of robotic control strategies for human-robot interaction and developed an assembly task in which the robot had to place vertical elements underneath a deformed slab. Finally, the proposed tactile feedback controllers and learned skills are combined together to demonstrate applicability and utility of tactile sensing in collaborative human-robot architectural assembly tasks. Users were able to hand over building elements to the robot or guide the robot through the interaction with building elements. Ultimately this research aims to offer the possibility for anyone to interact with built structures through robotic augmentation.

title Printing Compound-Curved Sandwich Structures with Robotic Multi-Bias Additive Manufacturing

summary A research team at Florida International University Robotics and Digital Fabrication Lab has developed a novel method for 3d-printing curved open grid core sandwich structures using a thermoplastic extruder mounted on a robotic arm. This print-on-print additive manufacturing (AM) method relies on the 3d modeling software Rhinoceros and its parametric software plugin Grasshopper with Kuka-Parametric Robotic Control (Kuka-PRC) to convert NURBS surfaces into multi-bias additive manufacturing (MBAM) toolpaths. While several high-profile projects including the University of Stuttgart ICD/ITKE Research Pavilions 2014–15 and 2016–17, ETH-Digital Building Technologies project Levis Ergon Chair 2018, and 3D printed chair using Robotic Hybrid Manufacturing at Institute of Advanced Architecture of Catalonia (IAAC) 2019, have previously demonstrated the feasibility of 3d printing with either MBAM or sandwich structures, this method for printing Compound-Curved Sandwich Structures with Robotic MBAM combines these methods offering the possibility to significantly reduce the weight of spanning or cantilevered surfaces by incorporating the structural logic of open grid-core sandwiches with MBAM toolpath printing. Often built with fiber reinforced plastics (FRP), sandwich structures are a common solution for thin wall construction of compound curved surfaces that require a high strength-to-weight ratio with applications including aerospace, wind energy, marine, automotive, transportation infrastructure, architecture, furniture, and sports equipment manufacturing. Typical practices for producing sandwich structures are labor intensive, involving a multi-stage process including (1) the design and fabrication of a mould, (2) the application of a surface substrate such as FRP, (3) the manual application of a light-weight grid-core material, and (4) application of a second surface substrate to complete the sandwich. There are several shortcomings to this moulded manufacturing method that affect both the formal outcome and the manufacturing process: moulds are often costly and labor intensive to build, formal geometric freedom is limited by the minimum draft angles required for successful removal from the mould, and customization and refinement of product lines can be limited by the need for moulds. While the most common material for this construction method is FRP, our proof-of-concept experiments relied on low-cost thermoplastic using a specially configured pellet extruder. While the method proved feasible for small representative examples there remain significant challenges to the successful deployment of this manufacturing method at larger scales that can only be addressed with additional research. The digital workflow includes the following steps: (1) Create a 3D digital model of the base surface in Rhino, (2) Generate toolpaths for laminar printing in Grasshopper by converting surfaces into lists of oriented points, (3) Generate the structural grid-core using the same process, (4) Orient the robot to align in the direction of the substructure geometric planes, (5) Print the grid core using MBAM toolpaths, (6) Repeat step 1 and 2 for printing the outer surface with appropriate adjustments to the extruder orientation. During the design and printing process, we encountered several challenges including selecting geometry suitable for testing, extruder orientation, calibration of the hot end and extrusion/movement speeds, and deviation between the computer model and the physical object on the build platen. Physical models varied from their digital counterparts by several millimeters due to material deformation in the extrusion and cooling process. Real-time deviation verification studies will likely improve the workflow in future studies.

summary Advances in computational design and robotic building methods have the potential to enable architects to author more sustainable, efficient, and geometrically varied systems that shape our built environment. To fully harness this potential, the inherent relationship of design and building processes requires a fundamental shift in the way we design and how we build. High degree of customization in architectural projects and constantly changing conditions of construction environments pose significant challenges for the implementation of automated construction machines. Beyond traditional, human-inspired, industrial robotic building methods, we present a distributed robotic system where the robotic builders are designed in direct relationship with the material and architecture they assemble. Modular, collaborative, single axis robots are designed to utilize standardized timber struts as a basic building material, and as a part of their locomotion system, to create large-scale timber structures with high degrees of differentiation. The decentralized, multi-robot system uses a larger number of simple machines that collaborate in teams to work in parallel on varying tasks such as material transport, placement, and fixing. The research explores related architectural and robotic typologies to create timber structures with novel aesthetics and performances.

summary Robotics have expanded exponentially in the last decade. Within the vast examples of ambulatory robots, traditional legged robots necessitate engineering expertise and the use of specialized fabrication technologies. Micro electromechanical (MEM) robots are useful for a wide range of applications yet in most cases, difficult to fabricate and excessively intricate. Advances in pop-up laminate construction have generated a model shift in the development of robot morphologies due to their ease of fabrication and scalability from the millimeter to centimeter scale. This research continues to investigate the link between kinematics and pop-up origami structures in robotics. The objective was to design a robot that exhibited efficient and controlled locomotion minimizing number of motors. "Crease", an origami robot that emerges from a two-dimensional sheet into its three-dimensional configuration was developed. By amplifying a simple rotational motion through the geometry of folds in the robot, a complex gait was achieved with minimal motorized actuation. Variations in gait, control, and steering were studied through physical and computational models. Untethered Creases that sense their environment and steer accordingly were developed. This research contributes not only to the field of robotics but also to design where efficiency, adjustability and ease of fabrication are critical.

summary This paper presents our concept, named Interactive Assemblies, which facilitates interaction between man and machine in construction process in which specially designed building components are used as a design interface. In our setup, users physically manipulate and reposition building components. The components, digitized by means of machine sensing, become a part of the design interface. Each of the three experiments included in this paper examines a different robotic sensor approach that helps transfer of data, including the position and shape of each component, back into the digital model. We investigate combinations of material systems (material computation, selfcorrecting assembly) and matching sensors. The accumulated data serves as input for design algorithms and generates robot tool paths for collaborative fabrication. Using real-world geometry to move from virtual design tools directly to physical interaction and back, our research proposes enhanced participation of human actors in robotic construction processes in architecture.

summary Although research on robotic brickwork assembly systems has long focused on the automatic assembly of bricks, most studies are conducted in the laboratory with refined environmental and material conditions. This paper presents the development and application of a novel robotic masonry system that directly confronts the challenges and constraints of on-site construction in a generic site in rural China, including low-quality bricks, thick mortar connection, and critical temperatures. The construction process includes site surveys, foundation construction, wall masonry, landscape construction, and ground paving. During the process, the robot's arms are used for making formworks for the foundation and creating a pipeline for brick masonry, including printing mortar and brick tiling. summary This paper presents a 3D Concrete Printing (3DCP) experiment at the full scale of virtualarchitectural bodies developed through a computational technique based on the use of Cellular Automata (CA). The theoretical concept behind this technique is the decoding of errors in form generation and the invention of a process that would recreate the errors as a response to optimization (Adilenidou 2015). The generative design process established a family of structural and formal elements whose proliferation is guided through sets of differential grids (multi-grids) leading to the build-up of large span structures and edifices, for example, a cathedral. This tooling system is capable of producing, with specific inputs, a large number of outcomes in different scales. However, the resulting virtual surfaces could be considered as "unprintable" either due to their need of extra support or due to the presence of many cavities in the surface topology. The above characteristics could be categorized as errors, malfunctions, or undesired details in the geometry of a form that would need to be eliminated to prepare it for printing. This research project attempts to transform these "fabrication imprecisions" through new 3DCP techniques into factors of robustness of the resulting structure. The process includes the elimination of the detail / "errors" of the surface and their later reinsertion as structural folds that would strengthen the assembly. Through this process, the tangible outputs achieved fulfill design and functional requirements without compromising their structural integrity due to the manufacturing constraints.

summary Mass Engineered Timber products provide a unique opportunity in configuring panelized building systems that are suitable for both prefabrication and onsite customization. The structural nature of these large section elements also brings about the need for a coordinated design-fabrication-assembly workflow. These products can assume different geometric configurations and their behaviour can be approximated globally by simplifying framing schemas. Current BIM Interoperability standards such as STEP or IFC already acknowledge and support the interconnected nature of component properties, yet these Data Models are component focused. Expanding on the relationships between components and using sets to define part to whole, or exteriority relationships could yield a more flexible and agile querying of building information.This would be a framework fit for automated feature derivation and rule based design applications. To this end Graph structures and Graph Databases, alongside existing ontology authoring tools are studied to probe new cognitive possibilities in collaborative AEC workflows

summary Natural load bearing structures are characterized by aspects of specialized morphology, lightweight, adaptability, and a regenerative life cycle. PolyBrick 2.0 aims to learn from and apply these characteristics in the pursuit of revitalizing ceramic load bearing structures. For this, algorithmic design processes are employed, whose physical manifestations are realized through available clay/porcelain additive manufacturing technologies (AMTs). By integrating specialized expertise across disciplines of architecture, engineering, and material science, our team proposes an algorithmic toolset to generate PolyBrick geometries that can be applied to various architectural typologies. Additionally, comparative frameworks for digital and physical performance analyses are outlined. Responding to increasing urgencies of material efficiency and environmental sensibility, this project strives to provide for designers a toolset for environmentally responsive, case-specific design, characterized by the embedded control qualities derived from the bone and its adaptability to specific loading conditions. Various approaches to brick tessellation and assembly are proposed and architectural possibilities are presented. As an outcome of this research, PolyBrick 2.0 is effectively established as a Grasshopper plug-in, “PolyBrick” to be further explored by designers.

summary Reciprocal Frame (RF) is a constructive system typically applied with timber, since it is composed by discrete elements with short dimensions. It allows the construction of large spans and complex geometries. This kind of structure has been addressed by recent research projects that aim to produce it using computational tools and digital fabrication techniques. Moreover, the enhancement of these technologies enabled the integration of simulations of biological processes into the design process as a way to obtain better and optimal results, which is known as Biomimetics. This paper describes the development of a spatial structure that combines the principles of RF and the assembly process of natural agents, such as birds, in a digital environment. The tools used for the generation of the structure were Rhinoceros, Grasshopper and different add-ons, such as Culebra, Kangaroo, Pufferfish and Weaverbird.

summary Tradition wood tectonics, like interlocking joints, have regained focus against the background of digital design and fabrication technologies. While research on interlocking joints is quite focused on joint geometries, especially for timber plates, there has been less attention on the design and mass customization of interlocking joints for linear timber elements. In this context, this research addresses the challenges of mass customization of interlocking joints for linear elements through the design and realization of a 9-meterhigh timber structure with fully interlocking joints, without the use of any nails or glue. A customized code generation program was developed for the fabrication process, allowing the rapid programming and fabrication for all the 840 elements and 2592 notches. The project demonstrates how innovative structures are allowed through the synthesis of joint geometry, assembly process, and cutting-edge fabrication technology.

summary This paper presents an innovative approach to the design and fabrication of three-dimensional objects from single-piece flat sheets, inspired by the origami technique of twist-closing. While in origami twist-closing is merely used to stabilize a cylindrical or spherical structure, ensuring it maintains its shape, this research investigates the potential of twist-closing as a multi-functional mechanism that also activates and controls the transformation of a planar surface into a predesigned three-dimensional form. This exploration is directed towards an intended application to stiff and brittle sheet materials that are difficult to shape through other processes. The methods we have developed draw mainly upon principles of lattice kirigami and laminar reciprocal structures. These are reflected in a workflow that integrates digital form-generation and fabrication-rationalization techniques to reference and apply these principles at every stage. Significant capabilities of the developed methodology include: (1) achievement of pseudo-double-curvature with brittle, stiff sheet materials; (2) stabilization in a 3D end-state as a frameless self-contained single-element laminar reciprocal structure—essentially a compliant mechanism; and (3) an ability to pre-encode 3D assembly constraints in a 2D cutout pattern, which guides a moldless fabrication process. The paper reviews the precedent geometric techniques and principles that comprise this method of 3D surface fabrication and describes a sample deployment of the method as applied to the design of laminar modules made of high-pressure laminate (HPL).
