summary A research team at Florida International University Robotics and Digital Fabrication Lab has developed a novel method for 3d-printing curved open grid core sandwich structures using a thermoplastic extruder mounted on a robotic arm. This print-on-print additive manufacturing (AM) method relies on the 3d modeling software Rhinoceros and its parametric software plugin Grasshopper with Kuka-Parametric Robotic Control (Kuka-PRC) to convert NURBS surfaces into multi-bias additive manufacturing (MBAM) toolpaths. While several high-profile projects including the University of Stuttgart ICD/ITKE Research Pavilions 2014–15 and 2016–17, ETH-Digital Building Technologies project Levis Ergon Chair 2018, and 3D printed chair using Robotic Hybrid Manufacturing at Institute of Advanced Architecture of Catalonia (IAAC) 2019, have previously demonstrated the feasibility of 3d printing with either MBAM or sandwich structures, this method for printing Compound-Curved Sandwich Structures with Robotic MBAM combines these methods offering the possibility to significantly reduce the weight of spanning or cantilevered surfaces by incorporating the structural logic of open grid-core sandwiches with MBAM toolpath printing. Often built with fiber reinforced plastics (FRP), sandwich structures are a common solution for thin wall construction of compound curved surfaces that require a high strength-to-weight ratio with applications including aerospace, wind energy, marine, automotive, transportation infrastructure, architecture, furniture, and sports equipment manufacturing. Typical practices for producing sandwich structures are labor intensive, involving a multi-stage process including (1) the design and fabrication of a mould, (2) the application of a surface substrate such as FRP, (3) the manual application of a light-weight grid-core material, and (4) application of a second surface substrate to complete the sandwich. There are several shortcomings to this moulded manufacturing method that affect both the formal outcome and the manufacturing process: moulds are often costly and labor intensive to build, formal geometric freedom is limited by the minimum draft angles required for successful removal from the mould, and customization and refinement of product lines can be limited by the need for moulds. While the most common material for this construction method is FRP, our proof-of-concept experiments relied on low-cost thermoplastic using a specially configured pellet extruder. While the method proved feasible for small representative examples there remain significant challenges to the successful deployment of this manufacturing method at larger scales that can only be addressed with additional research. The digital workflow includes the following steps: (1) Create a 3D digital model of the base surface in Rhino, (2) Generate toolpaths for laminar printing in Grasshopper by converting surfaces into lists of oriented points, (3) Generate the structural grid-core using the same process, (4) Orient the robot to align in the direction of the substructure geometric planes, (5) Print the grid core using MBAM toolpaths, (6) Repeat step 1 and 2 for printing the outer surface with appropriate adjustments to the extruder orientation. During the design and printing process, we encountered several challenges including selecting geometry suitable for testing, extruder orientation, calibration of the hot end and extrusion/movement speeds, and deviation between the computer model and the physical object on the build platen. Physical models varied from their digital counterparts by several millimeters due to material deformation in the extrusion and cooling process. Real-time deviation verification studies will likely improve the workflow in future studies.

summary This paper presents a 3D Concrete Printing (3DCP) experiment at the full scale of virtualarchitectural bodies developed through a computational technique based on the use of Cellular Automata (CA). The theoretical concept behind this technique is the decoding of errors in form generation and the invention of a process that would recreate the errors as a response to optimization (Adilenidou 2015). The generative design process established a family of structural and formal elements whose proliferation is guided through sets of differential grids (multi-grids) leading to the build-up of large span structures and edifices, for example, a cathedral. This tooling system is capable of producing, with specific inputs, a large number of outcomes in different scales. However, the resulting virtual surfaces could be considered as "unprintable" either due to their need of extra support or due to the presence of many cavities in the surface topology. The above characteristics could be categorized as errors, malfunctions, or undesired details in the geometry of a form that would need to be eliminated to prepare it for printing. This research project attempts to transform these "fabrication imprecisions" through new 3DCP techniques into factors of robustness of the resulting structure. The process includes the elimination of the detail / "errors" of the surface and their later reinsertion as structural folds that would strengthen the assembly. Through this process, the tangible outputs achieved fulfill design and functional requirements without compromising their structural integrity due to the manufacturing constraints.

summary Excessive use of aggregate materials and metals in construction should be balanced by increasing use of construction materials from annually renewable resources based on natural lignocellulosic fibers. Parametric design tools gave here a possibility of using an alternative newly developed biocomposite material, for realization of complex geometries. Contemporary digital fabrication tools have enabled precise manufacturing possibilities and sophisticated geometry-making to take place that helped in obtaining high structural behavior of the overall global geometry of the discussed project. This paper presents a process of realizing an experimental structure made from Natural Fiber-Reinforced Polymers (NFRP)- also referred to as biocomposites, which were synthesized from lignocellulosic flexible core reinforced by 3D-veneer layers in a closed-moulding vacuum-assisted process. The biocomposite sandwich panels parameters were developed and defined before the final properties were imbedded in the parametric model. This paper showcases the multi-disciplinarity work between architects, structural engineers and material developers. It allowed the architects to work on the material development themselves and enabled to apply a new created design philosophy by the first author, namely applying ‘Materials as a Design-Tool’. The erected biocomposite segmented shell construction allowed a 1:1 validation for the whole design process, material development and the digital fabrication processes applied. The whole development has been reached after merging an ongoing industrial research project results with academic education at the school of architecture in Stuttgart-Germany.

summary The tailored flexibility project seeks to develop a construction system that combines flexible formwork with robotic 3D plastic printing resulting in novel approaches that expand the ranges of both techniques. Combining 3D printing and flexible formwork does not necessarily suggest a unified design space and the development depends on thorough interrogation and critical assessment of the physical intelligence that emerges between digital design, manufacturing processes and structural integrity. This paper describes the initial prototyping of compound material behaviour in formwork and concrete, following the implicit rationales revealed through iterations and variations of physical experimentation. Such iterative feedback from physical prototyping informs and facilitates a discussion of the relationship between the manufacturing process and the design tool: How does the ultimate function as concrete shuttering transform the 3D printing process and how does this transformation conversely affect the shuttering design? How does a hierarchy of involved processes emerge and which composite opportunities do the initial results suggest as a further development into a coherent construction system?

summary In architecture, the use of Additive Manufacturing (AM) technologies has been typically undermined by the long production time, elevated cost to manufacture parts and the low mechanical properties of 3D printed components. As AM becomes faster cheaper and stronger, opportunities for architectures that make creative use of AM to produce functional architectural pieces are emerging. In this paper, we propose and discuss the application of metal AM in complex space frames and the theoretical and practical implications. A functional lightweight metal table by the authors support our hypothesis that AM has a clear application in architecture and furniture design, and that space frames constitutes a promising structural typology. Specifically, we investigate how AM using metal as a material can be used in the application of fabrication of complex space frame structure components and connection details. The paper presents background research and our contribution to the digital design tools, the manufacturing and assembly processes, and the analysis of the performances of a parametrically designed and digitally fabricated large meeting table. Insights from this paper are deployed in an architectural scale project, AIRMesh, a metal 3D-printed pavilion set in the greenery of Gardens by the Bay, Singapore.

summary This paper documents the computational design methods, digital fabrication strategies, and generative design process for [Lumen], winner of MoMA & MoMA PS1’s 2017 Young Architects Program. The project was installed in the courtyard at MoMA PS1 in Long Island City, New York, during the summer of 2017. Two lightweight 3D digitally knitted fabric canopy structures composed of responsive tubular and cellular components employ recycled textiles, photo-luminescent and solar active yarns that absorb and store UV energy, change color, and emit light. This environment offers spaces of respite, exchange, and engagement as a 150 x 75-foot misting system responds to visitors’ proximity, activating fabric stalactites that produce a refreshing micro-climate. Families of robotically prototyped and woven recycled spool chairs provide seating throughout the courtyard. The canopies are digitally fabricated with over 1,000,000 yards of high tech responsive yarn and are supported by three 40+ foot tensegrity towers and the surrounding matrix of courtyard walls. Material responses to sunlight as well as physical participation are integral parts of our exploratory approach to the 2017 YAP brief. The project is mathematically generated through form-finding simulations informed by the sun, site, materials, program, and the material morphology of knitted cellular components. Resisting a biomimetic approach, [Lumen] employs an analogic design process where complex material behavior and processes are integrated with personal engagement and diverse programs. The comprehensive installation was designed by Jenny Sabin Studio and fabricated by Shima Seiki WHOLEGARMENT, Jacobsson Carruthers, and Dazian with structural engineering by Arup and lighting by Focus Lighting.

summary Print-Cast Concrete investigates concrete 3D printing utilizing robotically fabricated recyclable green sand molds for the fabrication of thin shell architecture. The presented process expedites the production of doubly curved concrete geometries by replacing traditional formwork casting or horizontal corbeling with spatial concrete arching by developing a three-dimensional extrusion path for deposition. Creating robust non-zero Gaussian curvature in concrete, this method increases fabrication speed for mass customized elements eliminating two-part mold casting by combining robotic 3D printing and extrusion casting. Through the casting component of this method, concrete 3D prints have greater resolution along the edge condition resulting in tighter assembly tolerances between multiple aggregated components. Print-Cast Concrete was developed to produce a full-scale architectural installation commissioned for Exhibit Columbus 2019. The concrete 3D printed compression shell spanned 12 meters in length, 5 meters in width, and 3 meters in height and consisted of 110 bespoke panels ranging in weight of 45 kg to 160 kg per panel. Geometrical constraints were determined by the bounding box of compressed sand mold blanks and tooling parameters of both CNC milling and concrete extrusion. Using this construction method, the project was able to be assembled and disassembled within the timeframe of the temporary outdoor exhibit, produce <1% of waste mortar material in fabrication, and utilize 60% less material to construct than cast-in-place construction. Using the sand mold to contain geometric edge conditions, the Print-Cast technique allows for precise aggregation tolerances. To increase the pavilions resistance to shear forces, interlocking nesting geometries are integrated into each edge condition of the panels with .785 radians of the undercut. Over extruding strategically during the printing process casts the undulating surface with accuracy. When nested together, the edge condition informs both the construction logic of the panel’s placement and orientation for the concrete panelized shell.

summary Despite, the innovation of additive manufacturing (AM) technology, and in spite of the existence of natural bio-materials offering notable mechanical properties, materials used for AM are not necessarily more sustainable than materials used in traditional manufacturing. Furthermore, potential material savings may be partially overshadowed by the relative toxicity of the material and binders used for AM during fabrication and post-fabrication processes, as well as the energy usage necessary for the production and processing workflow. Soil as a building material offers a cheap, sustainable alternative to non-biodegradable material systems, and new developments in earth construction show how earthen buildings can create light, progressive, and sustainable structures. Nevertheless, existing large-scale earthen construction methods can only produce highly simplified shapes with rough detailing. This research proposes to use robotic additive manufacturing processes to overcome current limitations of constructing with earth, supporting complex three-dimensional geometries, and the creation of novel organic composites. More specifically the research focuses on robotic binder-jetting with granular bio-composites and non-toxic binding agents such as hydrogels. This paper is divided into two main sections: (1) biodegradable material system, and (2) multi-move robotic process, and describes the most crucial fabrication parameters such as compaction pressure, density of binders, deposition strategies and toolpath planning as well as identifying the architectural implications of using this novel biodegradable fabrication process. The combination of soil and hydrogel as building material shows the potential of a fully reversible construction process for architectural components and foresees its potential full-scale architectural implementations.

summary The benefits of additive manufacturing technologies for the production of customized construction elements has been well documented for several decades. Multi-material additive manufacturing (MM-AM) enhances these capacities by introducing region-specific characteristics to printed objects. Several examples of the production of multi-material assemblies, including functionally-graded materials (FGMs) exist at the architectural scale, but none are known for ceramics. Factors limiting the development and application of this production method include the cost and complexity of existing MM-AM machinery, and the lack of a suitable computational workflow for the production of MM-AM ceramics, which often relies on a continuous linear toolpath. We present a method for the MM-AM of paste-based ceramics that allows for unique material expressions with relatively simple end-effector design. By borrowing methods of co-extrusion found in other industries and incorporating a 4th axis of motion into the printing process, we demonstrate a precisely controlled MM-AM deposition strategy for paste-based ceramics. We present a computational workflow for the generation of toolpaths, and describe full-body tiles and 3D artifacts that can be produced using this method. Future process refinements include the introduction of more precise control of material gradation and refinements to material composition for increased element functionality.

summary Over the past decade, we have witnessed rapid advancements on both practical and theoretical levels in regard to automated construction as a consequence of increasing sophistication of digital fabrication technologies such as robotics, 3D printing, etc. However, digital fabrication technology is often very limited when it comes to dealing with delicate and complex crafting processes. Although digital fabrication processes have become widely accessible and utilized across industries in recent times, there are still a number of fabrication techniques—which heavily rely on human labour—due to the complex nature of procedures and delicacy of materials. With this in mind, we need to ask ourselves if full automation is truly an ultimate goal, or if we need to (re)consider the role of humans in the architectural construction chain, as automation becomes more prevalent. We propose rethinking the role which human, machine, and computer have in construction— occupying the territory between purely automated, exclusively robotically-driven fabrication and highly crafted processes requiring human labour. This is to propose an alternative to reducing construction to fully automated assembly of simplified/discretized building parts, by appreciating physical properties of materials and nature of crafting processes. The research proposes a design-to-construction workflow pursued and enabled by augmented humans using AR devices. As a result, proposed workflows are tested on three prototypical inhabitable structure, aiming to be applicable to other projects in the near future, and to bridge the gap between purely automated construction processes on one hand, and craft-based, material-driven but labour-intensive processes on the other.

The limitations of additive manufacturing of ceramics are quickly evolving and will soon create new potentials for architectural products and applications. This paper offers an overview of these limitations that are tested and examined through a case study.

summary This paper presents an innovative approach on designing large-scale spatial structure with automated robotic 3D-printing. The incipient design approach mainly focused on optimizing structural efficiency at an early design stage by transform the object into a discrete system, and the elements in this system contains unique structural parameters that corresponding to its topology results of stiffness distribution. Back in 2017, the design team already implemented this concept into an experimental project of Cloud Pavilion in Shanghai, China, and the 3D-printed spatial structure was partitioned into five zones represent different level of structure stiffness and filled with five kinds of unit toolpath accordingly. Through further research, an upgrade version, the project of Cloud Pavilion 2.0 is underway and will be completed in January 2019. A detailed description on innovative printing toolpath design in this project is conducted in this paper and explains how the toolpath shape effects its overall structural stiffness. This paper contributes knowledge on integrated design in the field of robotic 3D-printing and provides an alternative approach on robotic toolpath design combines with the optimized topological results.

The main objetive is the construction of a scientific model of simulation for bending-active laminar structures has brought into reality trustworthy previews for architectural envelopes through the interaction of parametrized relational variables. This way we put designers in a strategic role for the building of the pre-analysis models, allowing more preciseness at the time of picking and defining materials, shapes, spaces and technologies and thus minimizing the decisions based solely in the definition of structural typological categories, local tradition or direct experience. The results verify that the strategic integration of models of geometric physical optimization and spatial representation greatly expand the capabilities in the construction of the complex system that operates in the act of projecting architecture.

summary In this paper, we are aiming to present a methodology for generation, manipulation and form finding of structural typologies using variational autoencoders, a machine learning model based on neural networks. We are giving a detailed description of the neural network architecture used as well as the data representation based on the concept of a 3D-canvas with voxelized wireframes. In this 3D-canvas, the input geometry of the building typologies is represented through their connectivity map and subsequently augmented to increase the size of the training set. Our variational autoencoder model then learns a continuous latent distribution of the input data from which we can sample to generate new geometry instances, essentially hybrids of the initial input geometries. Finally, we present the results of these computational experiments and lay out the conclusions as well as outlook for future research in this field.

summary This paper discusses the integration of Mixed Reality in the design and implementation of non-standard architecture. It deliberates a method that does not require conventional 2D drawings, and the need for skilled labor, by using the aid of holographic instructions. Augmented Construction allow builders to execute complex tasks and to understand structural relations intuitively by overlaying digital design information onto their field of view on the building site. This gives the implementation system authors different levels of control. As a proof of concept, a group of non-professionals reconstructed the south wall of Corbusier’s Ronchamp chapel, the Notre-Dame du Haut, at scale 1:5 using no architectural 2D drawings but only custom-built Augmented Reality apps for HoloLens and mobile devices. This project focused on the assembly of non-standard prefabricated elements, based on an optimized parametric structure that enables designers to integrate imprecision within the construction phases into the design through a constant feedback-loop between the real and the digital. The setup was designed in a non-linear process that allows the integration of new information during the Augmented Construction phases. The paper evaluates applied Augmented Construction for further improvements and research and concludes by discussing the impact potential of Augmented Construction on architectural design, socio-cultural, and economical levels.

summary A particular application for informed building design concerns the intelligent synthesis of a structure system for a conceptual spatial design. As part of this synthesis, the positioning of structural elements is normally related to the surfaces of the spaces that form the spatial design. It is shown that if surfaces of zones are taken instead, with a zone being a group of complete or possibly incomplete spaces, structural performance of the space-based systems may be Pareto dominated by the zone-based systems. This indicates that zones are a useful concept to improve structural performance. Also, the variety of zoned designs for a single spatial design delivers, together with a single structural grammar, many variants for a structure system.

summary We present a framework to generate intelligent spatial assemblies from sets of digitally encoded spatial parts designed by the architect with embedded principles of prefabrication, assembly awareness, and reconfigurability. The methodology includes a bespoke constraint-solving algorithm for autonomously assembling 3D geometries into larger spatial compositions for the built environment. A series of graph-based analysis methods are applied to each assembly to extract performance metrics related to architectural space-making goals, including structural stability, material density, spatial segmentation, connectivity, and spatial distribution. Together with the constraint-based assembly algorithm and analysis methods, we have integrated a novel application of deep reinforcement (RL) learning for training the models to improve at matching the multiperformance goals established by the user through self-play. RL is applied to improve the selection and sequencing of parts while considering local and global objectives. The user’s design intent is embedded through the design of partial units of 3D space with embedded fabrication principles and their relational constraints over how they connect to each other and the quantifiable goals to drive the distribution of effective features. The methodology has been developed over three years through three case study projects called ArchiGo (2017–2018), NoMAS (2018–2019), and IRSILA (2019-2020). Each demonstrates the potential for buildings with reconfigurable and adaptive life cycles.

summary Elementary robotics mechanisms based on the effective crank–slider and four–bar kinematics methods have been applied in the past to develop architectural concepts of reconfigurable structures of planar rigid-bar linkages (Phocas et al., 2020; Phocas et al., 2019). The applications referred to planar structural systems interconnected in parallel to provide reconfigurable buildings with rectangular plan section. In enabling structural reconfigurability attributes within the spatial circular section buildings domain, a vertical setup of the basic crank–slider mechanism is proposed in the current paper. The kinematics mechanism is integrated on a column placed at the middle of an axisymmetric circular shaped spatial linkage structure. The definition of target case shapes of the structure is based on a series of numerical geometric analyses that consider certain architectural and construction criteria (i.e., number of structural members, length, system height, span, erectability etc.), as well as structural objectives (i.e., structural behavior improvement against predominant environmental actions) aiming to meet diverse operational requirements and lightweight construction. Computer-aided algorithmic modelling is used to analyze the system's kinematics, in order to provide a solid foundation and enable rapid adaptation for mechanisms that exhibit controlled reconfigurations. The analysis demonstrates the implementation of digital parametric design tools for the investigation of the kinematics of the system at a preliminary design stage, in avoiding thus time-demanding numerical analysis processes. The design process may further provide enhanced interdisciplinary performance-based design outcomes.

summary In this paper, a novel design of 3D printing system is presented. We proposed a large-scale 3D printing system with tensegrity structure and cablesuspended parallel robotic system(CPR). It has an advantage in the construction field, especially for building habitats in extreme environment such as Mars. Compare to a currently used 3D printer, and it has lightweight and a wide range of workspace. We implemented a 3D printer with CPR and tensegrity framework. The project is an initiation of a long-term research; accordingly, this paper limits its work scope by demonstrating the 3D printability of the system with CPR and developing a tensegrity framework. To validate 3D printability, we independently tested two scenarios. One is a table-size 3D printing validation as a fast prototype, and the other one is a small building-size 3D printing for testing large-scale 3D printability. As a validation, we used an LED bulb attached on a 3D printer head to trace its movements in workspace. We illustrate that the use of CPR is highly effective and scalable system for a large-scale 3D printing; additionally, tensegrity could be an effective alternative for its structural framework.
