summary The timber industry is expanding, including construction wood product applications such as glue-laminated wood products (R. Sikkema et al., 2023). To boost further utilisation of engineered wood products in architecture, further development and optimisation of related tectonic systems is required. Integration of digital design technologies in this endeavour presents opportunities for a more performative and spatially diverse architecture production, even in construction contexts typified by limited means and/or resources. This paper reports on historic precedent case study research that informs an ongoing larger study focussing on novel algorithmic methods for the design and production of lightweight, large-span, catenary glulam roof structures. Given their structural operation in full tension, catenary-based roof structures substantially reduce material needs when compared with those relying on straight beams (Wong and Crolla, 2019). Yet, the manufacture of their non-standard geometries typically requires costly bespoke hardware setups, having resulted in recent projects trending away from the more spatially engaging geometric experiments of the second half of the 20th century. The study hypothesis that the evolutionary design optimisation of this tectonic system has the potential to re-open and expand its practically available design solution space. This paper covers the review of a range of built projects employing catenary glulam roof system, starting from seminal historic precedents like the Festival Hall for the Swiss National Exhibition EXPO 1964 (A. Lozeron, Swiss, 1964) and the Wilkhahn Pavilions (Frei Otto, Germany, 1987), to contemporary examples, including the Grandview Heights Aquatic Centre (HCMA Architecture + Design, Canada, 2016). It analysis their structural concept, geometric and spatial complexity, fabrication and assembly protocols, applied construction detailing solutions, and more, with as aim to identify methods, tools, techniques, and construction details that can be taken forward in future research aimed at minimising construction complexity. Findings from this precedent study form the basis for the evolutionary-algorithmic design and construction method development that is part of the larger study. By expanding the tectonic system’s practically applicable architecture design solution space and facilitating architects’ access to a low-tech producible, spatially versatile, lightweight, eco-friendly, wooden roof structure typology, this study contributes to environmentally sustainable building.

summary Advances in computational design and robotic building methods have the potential to enable architects to author more sustainable, efficient, and geometrically varied systems that shape our built environment. To fully harness this potential, the inherent relationship of design and building processes requires a fundamental shift in the way we design and how we build. High degree of customization in architectural projects and constantly changing conditions of construction environments pose significant challenges for the implementation of automated construction machines. Beyond traditional, human-inspired, industrial robotic building methods, we present a distributed robotic system where the robotic builders are designed in direct relationship with the material and architecture they assemble. Modular, collaborative, single axis robots are designed to utilize standardized timber struts as a basic building material, and as a part of their locomotion system, to create large-scale timber structures with high degrees of differentiation. The decentralized, multi-robot system uses a larger number of simple machines that collaborate in teams to work in parallel on varying tasks such as material transport, placement, and fixing. The research explores related architectural and robotic typologies to create timber structures with novel aesthetics and performances.

summary Ashen Cabin, designed by HANNAH, is a small building 3D-printed from concrete and clothed in a robotically fabricated envelope made of irregular ash wood logs. From the ground up, digital design and fabrication technologies are intrinsic to the making of this architectural prototype, facilitating fundamentally new material methods, tectonic articulations, forms of construction, and architectural design languages. Ashen Cabin challenges preconceived notions about material standards in wood. The cabin utilizes wood infested by the Emerald Ash Borer (EAB) for its envelope, which, unfortunately, is widely considered as ‘waste’. At present, the invasive EAB threatens to eradicate most of the 8.7 billion ash trees in North America (USDA, 2019). Due to their challenging geometries, most infested ash trees cannot be processed by regular sawmills and are therefore regarded as unsuitable for construction. Infested and dying ash trees form an enormous and untapped material resource for sustainable wood construction. By implementing high precision 3D scanning and robotic fabrication, the project upcycles Emerald-Ash-Borer-infested ‘waste wood’ into an abundantly available, affordable, and morbidly sustainable building material for the Anthropocene. Using a KUKA KR200/2 with a custom 5hp band saw end effector at the Cornell Robotic Construction Laboratory (RCL), the research team can saw irregular tree logs into naturally curved boards of various and varying thicknesses. The boards are arrayed into interlocking SIP façade panels, and by adjusting the thickness of the bandsaw cut, the robotically carved timber boards can be assembled as complex single curvature surfaces or double-curvature surfaces. The undulating wooden surfaces accentuate the building’s program and yet remain reminiscent of the natural log geometry which they are derived from. The curvature of the wood is strategically deployed to highlight moments of architectural importance such as windows, entrances, roofs, canopies, or provide additional programmatic opportunities such as integrated shelving, desk space, or storage.

summary The term ‘height-active’ coined by Heino Engel refers to “structure systems, of which the main task is to collect loads from horizontal planes . . . and to vertically transmit them to the base . . . or high-rises accordingly.” (Engel 2013, 14) The focus of this paper is on the characteristics of height-active wood structures due to their vertical extension and susceptibility to horizontal loading. We shall argue that “more innovation can be expected from the advanced understanding of material characteristics, which can be integrated and taken advantage of in the design process, rather than homogenized, approximated or ignored.” (Correa, Krieg and Meyboom 2019, 74) Conventional construction, insofar, has employed linear and planar wood elements in a hierarchical manner. There is an interest to take advantage of wood’s flexibility to innovate free-form high-rise wood structures. Digitized material application of wood has a wide range of technical and functional adaptation. This field notes essay highlights the importance of three main material characteristics of wood – elasticity, anisotropicity, hygroscopicity – for structural design typology of evolving high-rise endeavors.

summary The development of innovative digital design and fabrication tools for material processing and manufacturing of complex and non-standard forms, apart from their advantages, have brought a number of challenges. These might be related to the effectiveness and sustainable potential of implementation associated with environmental, cost and time-related parameters, particularly in cases of large number of elements construction and complex assembly. Augmented Reality (AR) is an emerging technology with great potential for implementation in the construction industry, since it can enhance the real world with additional digital information, and thus, can assist towards manufacture and assemble of these particular systems. This study presents an AR methodology for assembling a modular shading device and discusses the advantages and disadvantages that this application can bring to the Architecture, Engineering and Construction (AEC) industry by taking into account precision and construction time issues based on the handling of the process by skilled and unskilled users/workers. Our aim is to investigate the potential implementation of AR in the assembly, and consequently, in the construction process as a whole. Also, this study aims at exploring existing constraints of the technology and suggests ways of improvement.

summary Despite, the innovation of additive manufacturing (AM) technology, and in spite of the existence of natural bio-materials offering notable mechanical properties, materials used for AM are not necessarily more sustainable than materials used in traditional manufacturing. Furthermore, potential material savings may be partially overshadowed by the relative toxicity of the material and binders used for AM during fabrication and post-fabrication processes, as well as the energy usage necessary for the production and processing workflow. Soil as a building material offers a cheap, sustainable alternative to non-biodegradable material systems, and new developments in earth construction show how earthen buildings can create light, progressive, and sustainable structures. Nevertheless, existing large-scale earthen construction methods can only produce highly simplified shapes with rough detailing. This research proposes to use robotic additive manufacturing processes to overcome current limitations of constructing with earth, supporting complex three-dimensional geometries, and the creation of novel organic composites. More specifically the research focuses on robotic binder-jetting with granular bio-composites and non-toxic binding agents such as hydrogels. This paper is divided into two main sections: (1) biodegradable material system, and (2) multi-move robotic process, and describes the most crucial fabrication parameters such as compaction pressure, density of binders, deposition strategies and toolpath planning as well as identifying the architectural implications of using this novel biodegradable fabrication process. The combination of soil and hydrogel as building material shows the potential of a fully reversible construction process for architectural components and foresees its potential full-scale architectural implementations.

summary This paper is a description of a hybridized digital and analog workflow for reusing waste corrugated cardboard as a building material. The work explores a combination of digital design and analog fabrication tools to create a workflow that would help designers/builders to negotiate with the material variability of waste cardboard. The workflow discussed here was implemented for designing and fabricating a prototypical modular floor panel using different sheets of waste cardboard combined with repurposed wood. The implementation shows that combining digital and analog tools can create a novel approach to material reuse, and facilitate a design/fabrication culture of smart reuse that supports informal building and making at recycling collection centers in developing countries for housing alternatives

Coupled with strategic design, these tools can be leveraged to produce intelligent and informed jointing conditions that facilitate material arrangements of unprecedented efficiency and strength. This project builds on an existing body of knowledge in the field of digital wood design and fabrication to examine the design, fabrication and structural capabilities of massively modulated plywood space frames. The practice based research finds that while the geometry of a timber space frame is of excellent strength the detailing of joints and overall structural rigidity is a key concern.

summary By investigating methods for using computation and digital manufacturing technologies to integrate material properties with architectural design tools, the research in this paper aims at revealing new potentials for the use of wood in architecture. Through an explorative approach, material particularities and fabrication methods are explored and combined into new workflows and architectural expressions. The research looks into different properties and capacities of wood, but the main part of the experimentation revolves around crooked oak logs. Due to their irregularities, these logs are normally discarded. However, through the methods suggested in this research, they are instead matched with unique processing informed by their divergence. The research presents a workflow for handling the discrete shapes of sawlogs in a system that both involve the collecting of material, scanning/digitization, handling of a stockpile, computer analysis, design, and robotic manufacturing. The workflow includes multiple custom-made solutions for handling the complex and different shapes and data of wood logs in a highly digitized machining and fabrication environment. The suggested method is established through investigations of wood as a natural material, studies of the production lines in the current wood industry, and experimentation in our in-house laboratory facilities. This up-cycling of discarded wood supply establishes a non-standard workflow that utilizes non-standard material stock and leads to a critical articulation of today’s linear material economy. The research thereby gives an example of how the natural forms and properties of sawlogs can be directly used to generate new structures and spatial conditions.

summary Innovation in parametric design and robotic fabrication is in reciprocal relationship with the investigation of new structural types that facilitated by this technology. The stressed skin structure has historically been used to create lightweight curved structures, mainly in engineering applications such as naval vessels, aircraft, and space shuttles. Stressed skin structures were first referred to by Fairbairn in 1849. In England, the first use of the structure was in the Mosquito night bomber of World War II. In the United States, stressed skin structures were used at the same time, when the Wright Patterson Air Force Base designed and fabricated the Vultee BT-15 fuselage using fiberglass-reinforced polyester as the face material and both glass-fabric honeycomb and balsa wood core. With the renewed interest in wood as a structural building material, due to its sustainable characteristics, new potentials for the use of stressed skin structures made from wood on building scales are emerging. The authors present a material informed system that is characterized by its adaptability to freeform curvature on exterior surfaces. A stressed skin system can employ thinner materials that can be bent in their elastic bending range and then fixed into place, leading to the ability to be architecturally malleable, structurally highly efficient, as well as easily buildable. The interstitial space can also be used for services. Advanced digital fabrication and robotic manufacturing methods further enhance this capability by enabling precisely fabricated tolerances and embedded assembly instructions; these are essential to fabricate complex, multi-component forms. Through a prototypical installation, the authors demonstrate and discuss the technology of the stressed skin structure in wood considering current digital design and fabrication technologies.

summary The following paper introduces a design implementation of an innovative fabrication method that aims at enabling an environmental and automated production of geometrically challenging cast concrete elements. The fabrication method is based on the use of ice as the molding material for cast concrete. Empirical testing of ice CNC-processing, and a concrete mix capable of hardening at subzero temperatures was undertaken during previous research stages. The current paper illustrates a practical application of ice formwork. A façade rain screen has been developed using algorithmic modeling to illustrate a common case in which a non-repetitive geometrical pattern requires individual formwork to be produced for each element. Existing industrial methods capable of delivering such a project for formidable costs are based on CNC-processed expanded polystyrene (EPS), wood-based materials, or industrial wax formwork. These materials have been found to be either difficult to recycle, expensive, insufficiently strong, energy- or labor-intensive to produce. Preliminary evaluation has shown that ice, used in their place, facilitates a much cleaner, economic, and an even more energy-efficient process. Moreover, a very gentle demolding process through ice-thawing eliminates any shock stresses exposed on newly cast concrete and provides optimal curing conditions. As a result, the thickness of façade elements can be reduced while still fulfilling all structural requirements.

summary This paper presents the initial stages of a research that aims to develop hydroactive architectural skin systems that respond to environmental humidity. As part of this study, we have developed wood-based bio-composite materials that are 3D printed with wood filament. Shape-changing behavior is not predictable in advance. We developed customized 3D printing protocols to systematically study shape-changing behavior. The paper presents this systematic material study and the prototypes that we have developed.

summary This work-in-progress action research paper describes the development of a novel computation-driven design method for low-tech producible, structurally optimized, suspended wooden roofs based on near catenary-shaped glue-laminated beams. The paper positions itself in a post-digital architectural context with as goal to introduce recent technological advances into developing construction contexts characterized by limited production means. The paper starts by evaluating the pre-existing practical, procedural, and economic drivers behind the design and fabrication of curved glue-laminated beams—one of the most ecologically sustainable structural elements commonly available. A method is proposed that employs genetic algorithms to simplify the fabrication of a suspended roof structure’s range of weight-saving, catenary shaped beams. To minimize the number of costly high-strength steel pressure vise setups required for their individual production, idealized curve geometries are minimally tweaked until a single, reusable jig setup becomes possible. When combined with a wooden roof underfloor, tectonic systems that employ such beams have the potential to dramatically reduce structure material requirements while producing architecturally engaging and spatially complex nonstandard space. The method’s validity, applicability, and architectural design opportunity space is tested, evaluated, and discussed through a conceptual architectural design project proposal that operates as demonstrator. The paper concludes by addressing future research directions and architectural advantages that the proposed design and fabrication methodology brings, especially for developing construction contexts with limited access to digital fabrication technology.

summary Carbon fiber composites embody lightweight and strength and is a well-integrated material in various fields of engineering. In spite of its excellent material properties, it is not frequently found in architecture and design applications. In this project, the intention is to research how the material's most prominent qualities can be applied to create a lightweight furniture design. The furniture object was chosen as an example of a small architectural component with a structural capacity of holding a human body weight between 60-90 Kg. In particular, carbon fiber composites display an impressive tensile strength, and with the aim of exploring this feature, a case-study of a full-scale, hanging carbon chair was conducted. To develop a design, optimize it and realize it, an integrated design and fabrication process was developed. It combined material research, computational design, and a novel fabrication method for filament materials.

summary A research team at Florida International University Robotics and Digital Fabrication Lab has developed a novel method for 3d-printing curved open grid core sandwich structures using a thermoplastic extruder mounted on a robotic arm. This print-on-print additive manufacturing (AM) method relies on the 3d modeling software Rhinoceros and its parametric software plugin Grasshopper with Kuka-Parametric Robotic Control (Kuka-PRC) to convert NURBS surfaces into multi-bias additive manufacturing (MBAM) toolpaths. While several high-profile projects including the University of Stuttgart ICD/ITKE Research Pavilions 2014–15 and 2016–17, ETH-Digital Building Technologies project Levis Ergon Chair 2018, and 3D printed chair using Robotic Hybrid Manufacturing at Institute of Advanced Architecture of Catalonia (IAAC) 2019, have previously demonstrated the feasibility of 3d printing with either MBAM or sandwich structures, this method for printing Compound-Curved Sandwich Structures with Robotic MBAM combines these methods offering the possibility to significantly reduce the weight of spanning or cantilevered surfaces by incorporating the structural logic of open grid-core sandwiches with MBAM toolpath printing. Often built with fiber reinforced plastics (FRP), sandwich structures are a common solution for thin wall construction of compound curved surfaces that require a high strength-to-weight ratio with applications including aerospace, wind energy, marine, automotive, transportation infrastructure, architecture, furniture, and sports equipment manufacturing. Typical practices for producing sandwich structures are labor intensive, involving a multi-stage process including (1) the design and fabrication of a mould, (2) the application of a surface substrate such as FRP, (3) the manual application of a light-weight grid-core material, and (4) application of a second surface substrate to complete the sandwich. There are several shortcomings to this moulded manufacturing method that affect both the formal outcome and the manufacturing process: moulds are often costly and labor intensive to build, formal geometric freedom is limited by the minimum draft angles required for successful removal from the mould, and customization and refinement of product lines can be limited by the need for moulds. While the most common material for this construction method is FRP, our proof-of-concept experiments relied on low-cost thermoplastic using a specially configured pellet extruder. While the method proved feasible for small representative examples there remain significant challenges to the successful deployment of this manufacturing method at larger scales that can only be addressed with additional research. The digital workflow includes the following steps: (1) Create a 3D digital model of the base surface in Rhino, (2) Generate toolpaths for laminar printing in Grasshopper by converting surfaces into lists of oriented points, (3) Generate the structural grid-core using the same process, (4) Orient the robot to align in the direction of the substructure geometric planes, (5) Print the grid core using MBAM toolpaths, (6) Repeat step 1 and 2 for printing the outer surface with appropriate adjustments to the extruder orientation. During the design and printing process, we encountered several challenges including selecting geometry suitable for testing, extruder orientation, calibration of the hot end and extrusion/movement speeds, and deviation between the computer model and the physical object on the build platen. Physical models varied from their digital counterparts by several millimeters due to material deformation in the extrusion and cooling process. Real-time deviation verification studies will likely improve the workflow in future studies.

summary There are a lot of discussions about digitalizing university teaching and opening it to civil society. In this context, we investigate the current options for setting up and distributing video-based online courses. First, we make a review of a subjectively selected set of existing platforms and technologies for video-based online courses. Next, we discuss the needs of futures online teaching concepts and the corresponding challenges of digitalization for university teaching. We summarize essential aspects of the considered platforms, technologies, and today's examples in tables. The main result is an overview of systems that can be used to start your online teaching initiative with a small budget.

summary Metal joints play a relevant role in space frame constructions, being responsible for large amount of the overall material and fabrication cost. Space frames which are constructed with standardized metal joints are constrained to repetitive structures and topologies. For customized space frames, the fabrication of individual metal joints still remains a challenge. Traditional fabrication methods such as sand casting are labour intensive, while direct 3D metal printing is too expensive and slow for the large volumes needed in architecture.This research investigates the use of Binder Jetting technology to 3D print sand molds for casting bespoke metal joints in architecture. Using this approach, a large number of custom metal joints can be fabricated economically in short time. By automating the generation of the joint geometry and the corresponding mold system, an efficient digital process chain from design to fabrication is established. Several design studies for cast metal joints are presented. The approach is successfully tested on the example of a full scale space frame structure incorporating almost two hundred custom aluminum joints.

summary Computational design and fabrication have reached an accomplished level of ubiquity and proficiency in the field of architecture, in both academia and practice. Materiality driving structure, responsiveness, and spatial organization can be seen to evolve, in kind, with the capabilities to fabricate deeper material hierarchies. Such maturity of a procedural material-driven approach spurs a need to shift from the dictations of how to explorations of why material efficiencies, bespoke aesthetics, and performativity are critical to a particular architecture, requiring an examination of linkages between approach, techniques, and process. The material system defines a branch of architectural research utilizing bespoke computational techniques to generate performative material capacities that are inextricably linked to both internal and external forces and energies. This paper examines such a self-referential view to define an expanded ecological approach that integrates new modes of design agency and shift the material system from closed-loop relationship with site to open-ended reciprocation with human behavior. The critical need for this capacity is shown in applications of novel textile hybrid material systems—as sensorially-responsive environments for children with the neurological autism spectrum disorder—in ongoing research titled Social Sensory Architectures. Through engaging fabrication across all material scales, manners of elastic responsivity are shown, through a series of feasibility studies, to exhibit a capacity for children to become design agents in exploring the beneficial interrelationship of sensorimotor agency and social behavior. The paper intends to contribute a theoretical approach by which novel structural capacities of a material system can support a larger ecology of social and behavioral agency.

summary This paper proposes software reconstruction as a method to shed new light into the material, gestural, and sensual dimensions of computer-aided design technologies. Specifically, it shows how by combining historical research and creative prototyping this method can bring us closer to distant ways of seeing, touching, drawing, and designing—while raising new questions about the impact of CAD technologies on present-day architectural practices. It documents the development of two software reconstructions—of Ivan Sutherland’s “Sketchpad” and of Steven A. Coons’s “Coons Patch”—and reflects on the responses they elicited in the context of two exhibitions. The paper shows how software reconstruction can offer access to overlooked aspects of computer-aided design systems, specially their material and sensual dimensions, and how we may explore its broader potential for research, preservation, pedagogy, and speculative design of design technologies.

summary The Hummingbird is an amazing creature. The male Anna’s Hummingbird changes color from dark green to iridescence pink in his spectacular courtship. Can we exploit this phenomenon to produce color and shape changing material systems for the future of design? This paper describes the design process behind the interactive installation, Iridescence, through the logic of two interconnected themes, ‘morphology’ and ‘behavior’. Inspired by the gorget of the Anna’s hummingbird, this 3D printed collar is equipped with a facial tracking camera and an array of 200 rotating quills. The custom-made actuators flip their colors and start to make patterns, in response to the movement of onlookers and their facial expressions. The paper addresses how wearables can become a vehicle for self-expression, capable of influencing social interaction and enhancing one’s sensory experience of the world. Through the lens of this project, the paper proposes ‘bio-inspired emotive matter’ as an interdisciplinary design approach at the intersection of Affective Computing, Artificial Intelligence and Ethology, which can be applied in many design fields. The paper argues that bio-inspired material systems should be used not just for formal or performative reasons, but also as an interface for human emotions to address psycho-social issues.
