summary Gridshells are highly efficient, lightweight structures which can span long distances with minimal use of material (Vassallo & Malek 2017). One of the most promising and novel categories of gridshells are bending-active (elastic) systems (Lienhard & Gengnagel 2018), which are composed of flexible members (Kuijenhoven & Hoogenboom 2012). Timber elastic gridshells can be site-sprung or sequentially erected (geodesic). While a lot of research focus is on the site-sprung ones, the methods for design of sequentially-erected geodesic gridshells remained underdeveloped (Cichocka 2020). The main objective of the paper is to introduce a method of generating regular geodesic grid patterns on free-form surfaces and to examine its applicability to design structurally feasible geodesic gridshells. We adopted differential geometry methods of generating regular bidirectional geodesic grids on free-form surfaces. Then, we compared the structural performance of the regular and the irregular grids of the same density on three free-form surfaces. The proposed method successfully produces the regular geodesic grid patterns on the free-form surfaces with varying curvature-richness. Our analysis shows that gridshells with regular grid configurations perform structurally better than those with irregular patterns. We conclude that the presented method can be readily used and can expand possibilities of application of geodesic gridshells.

summary Log Knot, developed by the Robotic Construction Laboratory (RCL) at Cornell University, is a robotically fabricated architectural installation that establishes a method for variable compound timber curvature creation utilizing both regular and irregular roundwood geometries. Moreover, the project develops methods for minimal formwork assembly and moment force optimization of customized mortise and tenon joints. Following the logic of a figure-8 knot, the project consists of an infinite loop of roundwood, curving three-dimensionally along its length. There are a variety of techniques to generate single curvature in wood structures – such as steam bending (Wright et al., 2013) or glue lamination (Issa and Kmeid, 2005) – but only a few techniques to generate complex curvature from raw material within a single wooden structural element exist. To construct complex curvature, the research team developed a simple method that can easily be replicated. First, the log is compartmentalized, establishing a series of discrete parts. Second, the parts are reconfigured into a complex curvature “whole” by carefully manipulating the assembly angles and joints between the logs. Timber components reconfigured in such a manner can either follow planar curvature profiles or spatial compound curvature profiles. Based on knowledge gained from the initial joinery tests, the research team developed a custom tri-fold mortise and tenon joint, which is self-supportive during assembly and able to resist bending in multiple directions. Using the tri-fold mortise and tenon joint, a number of full-scale prototypes were created to test the structural capacity of the overall assembly. Various structural optimization protocols are deployed in the Log Knot project. While the global knot form is derived from spatial considerations – albeit within the structurally sound framework of a closed-loop knot structure – the project is structurally optimized at a local level, closely calibrating structural cross-sections, joinery details, and joint rotation in relation to prevailing load conditions.

summary Ashen Cabin, designed by HANNAH, is a small building 3D-printed from concrete and clothed in a robotically fabricated envelope made of irregular ash wood logs. From the ground up, digital design and fabrication technologies are intrinsic to the making of this architectural prototype, facilitating fundamentally new material methods, tectonic articulations, forms of construction, and architectural design languages. Ashen Cabin challenges preconceived notions about material standards in wood. The cabin utilizes wood infested by the Emerald Ash Borer (EAB) for its envelope, which, unfortunately, is widely considered as ‘waste’. At present, the invasive EAB threatens to eradicate most of the 8.7 billion ash trees in North America (USDA, 2019). Due to their challenging geometries, most infested ash trees cannot be processed by regular sawmills and are therefore regarded as unsuitable for construction. Infested and dying ash trees form an enormous and untapped material resource for sustainable wood construction. By implementing high precision 3D scanning and robotic fabrication, the project upcycles Emerald-Ash-Borer-infested ‘waste wood’ into an abundantly available, affordable, and morbidly sustainable building material for the Anthropocene. Using a KUKA KR200/2 with a custom 5hp band saw end effector at the Cornell Robotic Construction Laboratory (RCL), the research team can saw irregular tree logs into naturally curved boards of various and varying thicknesses. The boards are arrayed into interlocking SIP façade panels, and by adjusting the thickness of the bandsaw cut, the robotically carved timber boards can be assembled as complex single curvature surfaces or double-curvature surfaces. The undulating wooden surfaces accentuate the building’s program and yet remain reminiscent of the natural log geometry which they are derived from. The curvature of the wood is strategically deployed to highlight moments of architectural importance such as windows, entrances, roofs, canopies, or provide additional programmatic opportunities such as integrated shelving, desk space, or storage.

summary Though highly robust and economical, traditional lamella and reciprocal structural systems cannot adapt to surfaces with complex double curvature; as the timber members are standardized with no variation. Recent research has explored the use of computation for design, structural optimization, and use of robotic systems for the automated fabrication of timber joints. The disconnection between fabrication and assembly makes the construction of non-uniform double-curved reciprocal frames challenging, due to the required precise placement of discrete members with compound angle butt joints. This project investigates the use of robotic fabrication to cut and assemble a timber reciprocal frame assembly. A computational model was created to generate the double-curved reciprocal frame geometry. Within this computational framework, joint analysis, fabrication, and assembly were monitored and adjusted to meet limiting factors. An industrial robot was implemented as a bridge between the computational model and the physical construction. This paper presents a number of novel computational and robotic fabrication techniques in designing, cutting, and positioning. These techniques were explored through the robotic fabrication and assembly of a demonstrator - a double-curved reciprocal frame wall.

summary This paper focuses on the design of individual bricks in a masonry shell system that are inspired and informed by the reorganization of epithelial cells within tissues. Starting from a newly discovered shape called "Scutoid", we first investigated how epithelial cells within living animals are packed three dimensionally within tissues. We focused on the living mechanisms within these cells that facilitate tissue curvature in the creatures' organs, skin, and blood vessels. By utilizing this generative geometric approach, we created a series of parametric generators and modeling kits to represent this mechanism and process. We then explored the potential for adopting this mechanism into larger-scale settings. Meanwhile, we discovered that the deformation of individual epithelial cells during the bending process generates an intriguing triangular connection along the bending direction. We managed to translate this unique feature to the architectural scale as a joint system for connecting bricks in a masonry shell structure. Based on the above findings, we designed and fabricated a set of models for the masonry shell structure that are generated from scutoid bricks and this unique joint. The geometrical characteristics of scutoid bricks allows the packing of four bricks with just two joints. The work that we have generated thus far contributes to solving issues of shell design and fabrication from the perspective of individual units. The result of the shell structure model demonstrates that applying the epithelial cell inspired-block masonry system is a feasible approach for the construction of shell structures.

summary Short Stack is a bare minimal structure using only laminated sheets of structural metal decking for all elements of its structure and enclosure. The project operates under a simple principle. Structural metal decking is a one-way system that resists loads well in one direction, but not in the other. When this decking is stacked into rotated sections and tensioned together, the resultant sandwich of corrugated metal is resistant to loading in every direction. These sandwiches become walls, floors, and roofs to a temporary structure. The compounded effect at the edges of the rotated and cropped decking is one of filigree or an ornamental articulation. The sandwich, which is mostly hollow due to the section of the decking, provides a sense of airy lightness that is at odds with its bulky mass. The structure, therefore, teeters between being unexpectedly open and at once heavy. The economy of the project is in its uniformity and persistent singularity. By maintaining a single palette of material and using a plasma cutting CNC bed to cut each section of the decking, the structure is simply assembled. The digital intelligence that lies underneath the apparent formal simplicity of the project is two-fold. Firstly, each sheet of metal decking is different from the next. Because of the locations of bolt-holes and constant variability of rotation and cropping of each sheet, it is a project that expresses uniformity rather than articulation through discretization. Secondly, the project appears solid and monolithic but is hollowed structurally to minimize the weight of the assembly. Parametric tools are implemented to maximize material efficiencies by hollowing the interior of each sandwich for load optimization. The project is presently in prototyping and documentation and will go into construction in Spring 2021 on a site in downtown Denver.

summary This project explores a novel approach to digitally designing pneumatic membrane structures, utilizing traditional sewing methods from dressmaking. These sewn fabric manipulation techniques are commonly used to fit flat non-stretchy fabrics around the curvature of the body. The goal is to adapt these methods to create, shape, texture, and articulation on the pneumatic surfaces. This is in contrast with other research that is interested in creating smooth minimal surfaces with complex paneling patterns. The expression of textures explore engagement with tactility, addressing desires of playful touch and comfort within the built environment. Computer software for the fashion industry is used in the design process. The software has built in simulations and works with CAD-CAM software to produce patterns, which streamlines production and fabrication. The prototypes produced test the possibilities of these methods of sewing and the physical outputs for shape, tactility, and aesthetics.

summary This paper discusses the design, fabrication and operational workflow of a novel hot-wire cutter used as an end effector for a robotic arm. Typically, hot wire cutters used a linear cutting element which results in ruled surfaces geometry. While several researchers have examined the use of hot wire cutter with cooperative robotic arms to create non-ruled surface geometry, this research explores the use of an actuated hot wire cutter manoeuver by a single robotic arm to produce similar form. The paper outlines the machine making process and its workflow resulting in a 1:1 scale prototype. The paper concludes by examining how the novel tool can be applied to an urban stage design. The research set up a fabrication procedure that has the potential to be deployed as an on-site fabrication methodology.

summary Stereoform Slab is both a pavilion and a prototype - an exhibition for the 2019 Chicago Architectural Biennial. It is an experiment in how digital form-finding and robotics can be leveraged to rethink the future of concrete construction. Stereoform Slab examines the role of one of the most ubiquitous horizontal elements in the city - the concrete slab, also the most common element in contemporary construction. Using smarter forming systems - in this case, a ruled-surface-derived, robotic hotwire process - the Stereoform Slab prototype proved that the amount of material used and waste generated could be minimized without increasing construction complexity, by about 20% over a conventional system. Stereoform also extends the conventional concrete span (column spacing), specifically in Chicago, from 30’ to 45’. In developing a concrete forming system that affords added flexibility without increasing construction costs, it is possible to reduce embodied carbon significantly. The method allows reducing carbon in buildings that aren’t typically the subject of advanced architectural design or rigorous optimization – conventional buildings that compose a majority of our built environment, and its respective contributions to global carbon emissions. Stereoform is the result of a multi-objective design optimization process. Optimal materialization, according to the compressive/tensile physics present in beam design, was balanced against the fabrication constraints of a singularly ruled-surface, which enables fast form-making using robotic hotwire cutting. SOM and Autodesk collaborated to mirror the approach developed to optimize Stereoform slab as a pavilion, to the building scale, using the multi-objective optimization platform Refinery. Project Refinery allowed the team to create a hyper-responsive system design that could adapt to any number of varying programmatic conditions and loading patterns. The development of this approach is a crucial step in making optimization techniques flexible enough to balance the number of competing parameters in the design process available and accessible to a broader design audience within architecture and engineering.

summary The Saltatur (Dancer in Latin) demonstrates innovative research in the design and fabrication of a prefab structure consisting of spatial concrete nodes assembled in a compression-only configuration. The compression-only body is kept in equilibrium using the post-tensioning steel rods at the top and the bottom of the structure, supporting an ultra-thin glass structure on its top. A node-based assembly was considered as a method of construction. An innovative detailing was developed that allows locking each member in its exact location in the body, obviating the need for a particular assembly sequence. A bespoke steel connection transfers the tensile forces between the concrete members effectively. Achieving a high level of efficiency in utilizing concrete for spatial systems requires a robust and powerful structural design and fabrication approach that has been meticulously exhibited in this project. The structural form of the project was developed using a three-dimensional geometry-based structural design method known as 3D Graphic Statics with precise control over the magnitude of the lateral forces in the system. The entire concrete body of the structure is held in compression by the tension ties at the top and bottom of the structure with no horizontal reactions at the supports. This particular internal distribution of forces in the form of the compression-only body reduces the bending moment in the system and, therefore, the required mass to span such a distance.

summary This paper reviews and explores the topological properties of surface disclinations applied to elastic sheets and suggests how these properties may be reproduced at an architectural scale. A variety of surface disclinations and their translation from digital and physical formfinding processes to thin plywood prototypes are discussed. Initial phases of this research have been focused on the bending behavior of various sheet disclination types and have studied a variety of computational form-finding techniques that demonstrate this behavior in an architectural workflow. Several large-scale prototypes of architectural disclinations were produced to test the scalability of topologically induced surface curvature, discussed within the context of bending-active plate structures.

summary This paper challenges digital preoccupations with precision and control and questions the status of tolerance, allowance and error in post-digital, human-centred architectural production. It uses the participatory action research design-and-build project TOROO, a light-weight bending-active bamboo shell structure, built in Hsinchu, Taiwan, in June 2019, as a demonstrator project to discuss how protean digital design diagrams, named 'vibrant objectiles,' are capable of productively absorbing serendipity throughout project crystallisation processes, increasing designer agency in challenging construction contexts with high degrees of unpredictability. The demonstrator project is then used to discuss future research directions that were exposed by the project. Finally, the applicability of working with 'vibrant objectiles' is discussed beyond its local project use. Common characteristics and requirements are extracted, highlighting project setup preconditions for which the scope covered by the architect needs to be both broadened and relaxed to allow for feedback from design implementation phases.

summary This paper presents the design, control system, and elastic behavior of ELAbot: a robotic bending active textile hybrid (BATH) structure that can self-form and transform. In BATH structures, equilibrium emerges from interaction between tensile (form active) and elastically bent (bending active) elements (Ahlquist and Menges 2013; Lienhard et al. 2012). The integration of a BATH structure with a robotic actuation system that controls global deformations enables the structure to self-deploy and achieve multiple three-dimensional states. Continuous elastic material actuation is embedded within an adaptive cyber-physical network, creating a novel robotic architectural system capable of behaving autonomously. State-of-the-art BATH research demonstrates their structural efficiency, aesthetic qualities, and potential for use in innovative architectural structures (Suzuki and Knippers 2018). Due to the lack of appropriate motor-control strategies that exert dynamic loading deformations safely over time, research in this field has focused predominantly on static structures. Given the complexity of controlling the material behavior of nonlinear kinetic elastic systems at an architectural scale, this research focuses on the development of a cyber-physical design framework where physical elastic behavior is integrated into a computational design process, allowing the control of large deformations. This enables the system to respond to conditions that could be difficult to predict in advance and to adapt to multiple circumstances. Within this framework, control values are computed through continuous negotiation between exteroceptive and interoceptive information, and user/designer interaction.

summary In this paper, a sample of a bacterial cellulose-based tissue is studied in terms of its tectonics by presenting a framework that proposes a transition from digital to physical in terms of design and fabrication. First, sample tissue is digitally modeled and optimized through dynamic relaxation of spring-particle systems by simulating bending behavior; secondly, the tissue is materialized in a form of a biocomposite out of plant cellulose as a fabric out of fiber network for reinforcement, and bacterial cellulose, as the membrane. As the last step, the results are discussed in terms of the deflection, tensile stress lines and bending moment. This framework anticipates a number of methodologies from design and biology, combined with digital fabrication technologies in new ways to change the processes, augment the quality of ideas and outcomes; thus, question the perception of making spaces for living.

summary This paper presents a novel building technique for the formwork of thin shell structures with 3d-printed bending-active mesh sheets. To enhance the structural stiffness of the flexible plastic materials, bending-active form is applied to utilize the geometry stiffening effect through the large deformation of bending. As it is the main problem to determine the final geometry of the bent surface, design methods with consideration of the numerical simulation is researched and both simulations via dynamic relaxation and finite element method are presented. Several demonstrator pavilions and the building process are shown to test the feasibilities of the presented building techniques in the real shell project. It is expected that this method could be applied into more thin shell projects to realize an efficient building technology with less exhaust of materials.

summary This paper presents and investigates a cyber-physical fabrication work-flow, which can respond to the deviations between built- and designed form in realtime with vision augmentation. We apply this method for large scale structures built from natural bamboo poles. Raw bamboo poles obtain evolutionarily optimized fibrous layouts ideally suitable for lightweight and sustainable building construction. Nevertheless, their intrinsically imprecise geometries pose a challenge for reliable, automated construction processes. Despite recent digital advancements, building with bamboo poles is still a labor-intensive task and restricted to building typologies where accuracy is of minor importance. The integration of structural bamboo poles with other building layers is often limited by tolerance issues at the interfaces, especially for large scale structures where deviations accumulate incrementally. To address these challenges, an adaptive fabrication process is developed, in which existing deviations can be compensated by changing the geometry of subsequent joints to iteratively correct the pose of further elements. A vision-based sensing system is employed to three-dimensionally scan the bamboo elements before and during construction. Computer vision algorithms are used to process and interpret the sensory data. The updated conditions are streamed to the computational model which computes tailor-made bending stiff joint geometries that can then be directly fabricated on-the-fly. In this paper, we contextualize our research and investigate the performance domains of the proposed workflow through initial fabrication tests. Several application scenarios are further proposed for full scale vision-augmented bamboo construction systems.

summary Despite recent approaches to enable the mass customization of double curved façade panels, there still exist challenges including waste reduction, accuracy, surface continuity, economic feasibility, and workflow disintegration. This paper proposes a computational approach for the design and fabrication of materially informed double curved façade panels with complex geometry. This approach proposes an optimized workflow to generate customizable double curved panels with complex geometry and different material properties, and optimize fabrication workflow for waste reduction. This workflow is applied to four different fabrication techniques: (1) vacuum forming, (2) clay extrusion, (3) sectioning, and (4) tessellation. Four experiments are introduced to apply surface rationalization and optimization using Rhino and Grasshopper scripting. Upon simulating each of the four design-to-fabrication techniques through different iterations, the experiment results demonstrated how the proposed workflows produced optimized surfaces with higher levels of accuracy and reduced waste material, customized per type of material and surface complexity.

summary The degree of geometric complexity a concrete element can assume is directly linked to our ability to fabricate its formwork. Additive manufacturing allows fabrication of freeform formwork and expands the design possibilities for concrete elements. In particular, fused deposition modeling (FDM) 3D printing of thermoplastic is a useful method of formwork fabrication due to the lightweight properties of the resulting formwork and the accessibility of FDM 3D printing technology. The research in this area is in early stages of development, including several existing efforts examining the 3D printing of a single material for formwork— including two medium-scale projects using PLA and PVA. However, the performance of 3D printed formwork and its geometric complexity varies, depending on the material used for 3D printing the formwork. To expand the existing research, this paper reviews the opportunities and challenges of using 3D printed thermoplastic formwork for fabricating custom concrete elements using multiple thermoplastic materials. This research cross-references and investigates PLA, PVA, PETG, and the combination of PLA-PVA as formwork material, through the design and fabrication of nonstandard structural concrete columns. The formwork was produced using robotic pellet extrusion and filament-based 3D printing. A series of case studies showcase the increased geometric freedom achievable in formwork when 3D printing with multiple materials. They investigate the potential variations in fabrication methods and their print characteristics when using different 3D printing technologies and printing materials. Additionally, the research compares speed, cost, geometric freedom, and surface resolution.
